2nd Gen Non-Engine/Transmission A/C clutch cycling switch changeout

My clutch was not cycling off, I tested the pressure switch and it was bad. I read the service manual and it seemed that I could change the switch with the system charged. Unscrewed the switch, took it to Dodge and purchased a new one. However, now I can't thread it back on the accumulator without the o-ring blowing out from freon pressure. I have tried several different new o-rings, lubed and unlubed. Even tried the old one. no luck. Do I have to evacuate the system to get the switch on? thanks.
 
I have never had to evac one yet for changing the switch... ... ... I would have your parts guy double check the swith he gave you for correct application.

thanks, but we did that. it is identical, including part number on side. In fact I had to take a red sharpie and mark the old one as "bad" because it's so easy to confuse the two of them. Once I couldn't get the new one on, I tried the old one, same thing. I'll try again in the morning. As my mechanic buddies say,"Maybe I just wasn't holding my mouth quite right!". I've tried so many times, I now will have to put some freon back in to replace what's leaked out.
