Buy a new soft plug and a bottle of sleve retainer, drop the transmission, apply sleve retainer to soft plug and drive it in the hole after you've cleaned it up. Reinstall transmission. Sounds like a big job but I did mine in about 4 hours.
I blew the rear a while and when I took the truck apart to do the head and cam I noticed the front was on its way out also (it was canted and was leaking).
I looked around and cummins had the heater but there is no way I can make it work. Then I went to dealership to see if there was a TSB or anything and I found out that the rear plug is NOT covered under diesel engine warranty. Side plugs are rear is not. They said they had seen no troubles with the rear plug. I guess I'll be putting in a new freeze plug with a plate behind it. I'm going to try to press the new plug in with the plate we shall see how it works.
Anyone tried one of the rubber freeze plugs that you put in and tighten up (like a boat plug)? We built a motor in the shop that dumped the same freeze plug twice, and it has been fine ever since the rubber plug.
Smokey, when you make up a plate for the plug, please most the dimensions, hole sizes, distance between the holes, etc. I would like to make one to cover my rear plug but don't really want to pull the transmission to do it
The more I looked I saw I had enough room to drive the new one in by dropping the transmission and transfer case mount. It gave me enough room to see it and work with ther downpipe out of the way. I drove the new one in and used quiksteel around it to make me feel better. I might make a small plate to still give me that extra comfort. This job really wasn't too bad I just hope it holds. Also to those of you who have done it how hard was it to drive in your new freeze plug? Mine went fairly easily considering the thickness of the steel in the plug. I used the updated cummins part number that I found on here. It just seemed a little too easy so I'm just starting to worry already.
JeffK I did end up making a plate out of 2" plate. I cut it 9" long and centered my holes at 7 13/16". I drilled half inch holes so I had some play and it bolted up fine. I use the two top holes in the block and just drilled my holes towards the top of the plate to cover the plug.
I thought I read here a while back that this issue was due to the block being machined incorrect and a replacement motor is what they were doing under warranty.
