I got this truck used so I have no idea how it was treated before I got it. 2003 6 spd 4x4. Number 6 piston is beat all to heck and cylinder wall is messed up pretty bad. I initially thought I would need to find a new block, but machine shop says it is no big deal they fix them worse than that all the time. The other 5 cylinders are perfect. They look like new. I'm going to sleeve it and get a new piston and get the head done. I'm going to put new rings and bearings in it too.

I have seen several listed here with similar problems. What do I need to look for as the cause of this problem? I can go ahead and have the injectors done since they're out, but I don't think they are bad. I don't want to do this again any time soon, so what is the best preventative step to take? It's only got 129k on it so there should be a lot of life left in it.

Thanks

I have seen this in other engines where a valve broke causing the damage. Is the head also damaged? I would remove the valves & check the seats for damage and also check the injector tip for damage. If the head is damaged have your machine shop check for cracks. The valve or valves & injector could have been replaced so the previous owner could sale the truck.

The head is in pretty good shape. All of the valves are intact and the seats are intact as well. The only damage the head has is thaere are some pecks in it where something was hitting it. I agree with you that some work was done so the truck could be sold. I think it was patched as cheaply as possible and then sent to the auction.

You should replace the #6 injector for sure. Hopefully you have not mixed them up yet. Also check the "J" jet as mentioned, but most likely injector. I'm assuming it never had a fueling box of any sort as that can contribute to washing down the cylinder.

As far as I know it never had anything on it, but no way to know for sure.

I finished pulling the engine last night. First time pulling one on a 3rd gen. I didn't think it was too bad. Will try to get some pics as it progresses.

The number six hole looks really bad. Almost like a broken ring or something. I thought all the other holes looked good, but after closer inspection, number one has some wear. 2-5 are real good though. We'll see what the machine shop says.

I'm going to go ahead and get all 6 injectors done just to be on the safe side. Anybody got a place they recommend to get them done inexpensively?

hey guys, ive heard of this damage to a couple of guys

is there any preventive maintenance we can do to our trucks while modding it?

Yes, be very aware if your truck starts to huff a little white smoke. Also keep you ears open for a faint rod knock.

Also check oil level at every fill up. If the level increases, you have a problem.

Of all the reading I've done on this site, I can't recall anyone boring out the cylinders a little for more displacement. Would this be something that might be worthwhile or is there some reason that most don't do it?

Here is what I would do. Call your cummins dealer & ask for part#3904166. That is a salvage sleeve cummins sells. Take it to any machiene shop & have them put it in. Then get a new piston assembley, Part #4089669. "That is the piston assy. for the 05. Double check it to see if 03 is the same". Replace the #6 injector, check your monkey peters & make sure they are clear, Re-assemble & ride off into the sunset

OK. I got the bottom end all torn down tonight. The crank is perfect as I expected. 2, 3, 4, and 5 are perfect with zero wear with the cross hatch still on the walls. 6 had the top ring broken and some of it got by and got on top of the piston. Made a real mess. Number one had the top ring broken, but didn't damage the piston. It did have some wear on number one cylinder though. Had to be caused by injectors. All oil passages were clean and nozzles weren't stopped up.

I'm putting in two repair sleeves one new piston and rings and bearings.

Hope it goes well.

Dropped block off at machine shop. They say all is well and will put repair sleeves in 1 and 6 and hone the rest.

Anybody got a good used piston from an 03/04? Is there a difference between the pistons in a HO and a SO? How do I tell if I have a HO or SO? It's a 6 spd if that makes any difference.

I'm getting the injectors done at Diesel Care in Memphis. Haven't seen much on here about them, but they are fairly local to me. They are going to put on some better tips that should have about 50 more hp. The rates were very reasonable. From my conversations with them, they seem like a real stand-up group of folks, and they talk slow like me. I like a place where I can call and get the owner on the phone. kinda like when I called Power by Poole this morning and Olee answers the phone. He seems like a stand-up guy too. I'm getting the used ConOFE he has in the classifieds for this truck and I'm getting the 275 RV injectors for my 01 also.

Just a quick update.

Got the block back from the machine shop. I am very pleased. $225 to sleeve 2 cylinders and hone the other 4. Block came back clean as a pin and looking almost new. I keep forgetting to take pictures.

Looking for the best deal on the parts I need now. Any suggestions?

CUMMINS ROCKY MOUNTAIN 133 DOLLARS PER PISTON WITH RINGS, 33 DOLLARS FOR AN OIL PAN GASKET, 30 CENTS FOR THE OIL PUMP PICK UP TUBE GASKET... . :D

Clean engine block

You said the block came back very clean. If they dipped it in cleaning fluid the oil galleries will be full of dirt. The dirt will scar your bearings. You will need to clean the oil galleries. This is based on my experience as a beginner shade tree mechanic. It took me a long time to figure why the bearings were scared so soon after I had done a rebuild job.
