As an alternative to cardboard, I made this grille cover out of "reflectix" that I got from ACE hardware. Bolted it thru the grille with some big washers and zip ties. . It s got some R value and is made to reflect heat. Seems to be holding up well and looks pretty good too. I think I spent about $10. 00 for the materials...

Great idea! I was looking for something more durable than cardboard and yet still heat tolerant. Great answer and a good use for those small scraps.
 
Good Idea. I've been looking for something to put in there. I see that you have the whole thing covered. Are there any guidelines to follow as to how much of the grill to cover?

I have a little airspace: top center, if I want, I can fold the edges in and tuck them under the washers to get more air. It is very very cold here now so I'm 90% covered. Probably get plenty of air from under the grille anyhow.

That about 40 square inches in the middle should be left open, for the fan hub. 6X6 is 36" square, I have just a little more about 44" because of the diamond shape I have incorporated. But I can fill it totally with additional pieces. Plus we have the "though the bumper" openings also. but, to each his own. It still takes along time to warm up.

i did something similar, but with a sheet of 1/4" foil backed styrofoam that i slipped into the little channel that is in the rad core. so it is tight against the rad, blocking it off almost all the way [bottom ±5" exposed] but the intercooler is totally free [and i think if i get a ½ nice day, i will make up something to block the intercooler off too]
