Is the head usually rebuildable. Does the piston have to be replaced when the piston has hit it . Would a long block be best repair.

Depends. Pull the head and get someone who knows something to look around. Might be able to replace the seat without replacing the head. I can't imagine the piston surviving contact with the valve and seat. Could also need a rod.

Is it more common for 03-04 head to loose valve seat ? I have over 6,650 hrs on engine fairly light usage seems to have moderate amount of carbon buildup is this normal ? Would it be worth it to R&R the piston and replace the head. Can i use 05-07 head .

Usually the seat drops sometime after repeated excursions to high egt's. If the head isn't cracked, it can be machined for an oversized seat. If the piston looks like the one above, replace it and the rod bearing, check the rod for straightness and re-size the big end. You can use a later head if need be, but the swirl was changed after 2004.4. I have a new 2003-4 HO head if you can't find a good used one.
