What do you guys reccomend for Exhaust upgrades for the 05. I want to leave the CAT on for warrenty reason. Eventually I will stack the Juice with an EZ, When I get the transmission upgraded. I was going to run 4" flex pipe in place of the muffler but I don't think that will work.

Any ideas? What is working for everyone else? I would like something effective but not too pricey.

I could be wrong but I believe most all doing any heavy fueling mods has nixed the CAT in search of more flow. IMO aggressive power may clog it eventually with soot.



My brother in law had a Banks "Cat Back" system installed on his D-max, fit and quality looks real nice and its legal. If the Cat is important then consideration to a more mild power approach may be needed but thats just my opinion.
 
If you want something cheap that still looks pretty stock, consider just gutting the stock muffler. That is what I have done on both my trucks and I love it. It made noticeably more power without noise... and is virtually free if you can do your own work.



I have instructions written out for how to gut the muffler on my 01. 5. Your truck would be slightly different, but the basics would be the same. Give me an e-mail address and I will send you the instructions.

Call DPP 866-455-7788 they have a muffler kit that replaces the stock muffler with a mbrp muffler and it comes with a offset pipe to make everything line up. Plus comes with clamps (I didn't use, chose to use band clamps). All you do is sawzall out the orginal muffler and slide the new one in. Pretty nice, sounds good and only cost 149 dollars plus shipping.

I third the DPP replacement muffler, I have one and have sold quite a few from people hearing my truck



I think the DPP "600" muffler is the "straight pipe" of the 3rd gens... Its that good
 
I also have an 05 and thinking about the muffler I looked on dpp website and could not find the muffler my 01 had a straight 4 inch exhaust and I could not get it inspected is this muffler legal I live in NC with strict emissions also is the muffler a lot louder i like the quite just not the fuel mileage
 
I did the MPRP muffler swap and really like it. Although I would go against adding a tip for it made the exhaust to trumpeted sounding. Ditched it for an exhaust turndown because I had already cut the tailpipe.

I am in that boat at the moment. . On my 03 I changed to a Donaldson 51", seemed just a tad more loud and was ok.

I was looking for better flow while staying quiet.



Now I have an 05 and oh man does that stock system sound so sweet compared to my 03. I may not change anything in the exhaust on this one unless fueling mods require it.
 
I just removed my muffler on my 4. 5 600. sounds great. very little increase in the cab due to the direction of the exhaust tip. Sounds good going under bridges where you can hear the exhuast.

was gone fishin over the weekend and almost forgot about my post. I think I will try the DPP muffler if my "flex pipe" idea does not work. I would like to remove the CAT, or maybe just gut it. But I am worried about warranty issues, after reading some of the horror stories on this site.
 
Your flex pipe idea will work, thats actually what I did. You just need two 4 inch band clamps to connect the two. PIck up a tip while your at it, because your rear bumper will soot up fast.

Did you rip the Cat out also and use flex pipe there?

OK, got the flex pipe in tonight and I like the sound of it, hope the wife does too when she gets back from fishing :). Now I just need to fab up a couple brackets to keep the thing from moving around. Probably will cut the brakets off the muffler and weld to the flex pipe. Not bad for about $65. I am debating on what to do with the CAT, I am leaning towards gutting it if I do anything. Has anyone done this? If so what is involved?
 
just a thought: many states are starting to think about implementing emissions control for diesels. You cat is EXPENSIVE. There are a couple of options, like use flex-pipe, or buy a "test pipe" to replace your cat. Then keep it tucked away somewhere, just in case you need it in a couple years...
 
I'm going to do the same thing for the cat as well. My truck has been the same for the past 6 months. Love the sound, I just want more. I did not do anything with the hangers. What I did was, after the tailpipe was put on, I put the end where I wanted it to exit and then I spot welded the flex pipe so it wouldn't move. I'll post some pics this afternoon.

The Aeroturbine 4040L works great to replace the factory muffler with. It sounds great and lowers EGTs without drone. We have kits which include the 4040L, off-set pipe, hanger and clamps is stainless steel. The key is to cut the pipe on the outlet of the cat leaving about 4" of straight 4" pipe for the inlet of hte Aeroturbine to fit over then cut the tail pipe from the muffler outler and use the off-set pipe to make up the difference.
