Awhile back I dropped the fuel tank and installed a sump. After I put everything together again and ran the truck out of fuel. Tough way to find out the float must be up against the side of the tank. The dash gauge shows the fuel level drop but when it is at 3/4 you better be filling up soon. I'm sure while tightening the tank module nut it spun on me. Do you all think I could drop the tank again and just index the module to the correct position or will I need to replace any of the float assembly components? I realize that I might not know until it is pulled apart. Sick of calculating mileage to fill up!

Won't cost anything to try. The tank has two marks and the module has an arrow, the arrow goes in the center of the two tank marks. Might be hard to see....

Happened to me also, I just lived with it until I changed the basket with one from genos for other reasons. Should be able to re-index tho.
I am still living with mine like that too. It ran out of fuel with a 1/4 tank of fuel on the gauge. Now I never let it get below 1/2 and almost always fill up at 3/4 tank. One day I may install a fuel sump and replace the tank module with a new module......probably will replace the tank with a larger tank too.......but for now, it works good and I just keep an eye on the miles driven on the overhead display. I no longer trust the fuel gauge. It is just an indicator to remind me to check the miles driven.

It's been a while since I had issues and the 2nd gen senders have been a regular problem for many years. The issues that have come up over the years are two fold
the float starts to disintegrate which doesn't sound like your problem

the float arm wiper contacts on the module get wonky and if you dig around on here there used to be several threads about how to spif them up to get them working again without replacing it. Not sure if they still do but Genos garage used to carry the float arm assembly so you could replace that assembly and I think I have seen that they also sell the whole canister that includes the float assembly as well. And it looks like they still do at least for some years

and as you mentioned, the most obvious since you had the tank down is the arm could be hitting the side of the tank and reclocking it may solve your problem.

Ours are different, but I'm with the 'you should be able to reclock the thing'. This is my 97, I just colored the existing marks.

Dropped the tank a few days ago and found the module was clocked in the correct position. Picked up a new module from genos and like magic the fuel level now shows again on the dash gauge! No more calculating mileage for me.... at least until I trust the unit reading correctly. Also performed the cluster self test which was all working correctly. I did snap off every bolt to the cross member that holds the front of the fuel tank. The old girl is getting rusty. Project for another day.
