I am almost ready to buy a intercooler for my "early 91" Cummins and want to know what options I have. I would hate to have to buy somehing from Banks (as thier customer service sucks completely :mad: ). Does anyone else make a BOLT on intercooler that performs as well as a Banks or better?

CrewCab, I thought the 93's came with a larger intercooler than the 91. 5-92's.

But the parts manual just list's one for all models.

I bought a factory intercooler off e-bay for $150. The dealer charges around $1400. But just getting an intercooler is only the start. The other plumbing will cost a fortune. The only way I would suggest anyone do it is to buy the whole setup from a wrecking yard, or order a kit from Banks. And yes, Banks' Intercooler IS better than the factory setup. But of course the factory setup is better than no intercooler at all!

I have used the Banks cooler for more than 100,000 miles. I lived in northern Illinois close to Chicago until retirment last September. The banks has survived road salt, bugs, gravel and no doubt many other projectiles. It is still working great. I don't have any experience with any other product for the first gen trucks. I never met anyone who had one. My vote goes to Banks.
 
When I went to the dealer to buy a intecooler hose, it cost $80!! $80 for a 4" hose. I had to find a wrecking yard fast. I bought a lot of stuff at a yard for next to nothing. They can sell the motors but most of the rest just sits there. I'll check and see if they still have some stuff left at the one I use. Mark

One thing most people are not aware of is that there are other sources for the hose and hose elbows. Gates has these available in an assortment of sizes and shapes, such as 45*and 90* elbows and "hump" hoses. These hump hoses are short straight connector hoses with a molded in hump to accomodate some misalignment and to handle vibration that could cause damage to a short section of regular hose.



If you go to a parts jobber who does much fleet business they will know what you are talking about. These are in the Gares line in the 23xxx series and the silicone turbocharger hose is in the 26xxx series. The catalog will even tell you the working pressure rating of the hose.



By using these aftermarket hose pieces and some common tubing, even copper would work, it should be possible to fabricate whatever you need at a reasonable cost. One other thing to remember is to use the proper clamps, not just common clamps.
