I have my HVAC box out right now for an evaporator core replacement and have an item that I need your opinion on. It surrounds the lower end of the evaporator core and I'm not sure of the purpose of it, or the pros/cons of tossing it out.

When I opened the HVAC box it was actually holding leaves up against the lower end of the core. The end that was leaking of course. It does appear to impede debris movement somewhat but, I took it out and reinserted the core and the HVAC box design itself still impedes debris out flow by design.

Anyone know why this thin foam item is in there?

*The yellow/lime-green color you see was the A/C leak detector dye coming out of the core.

Have to agree... Bet its to keep condensation from forming on the outside of the box. It would do it regularly during the summer, dripping on your carpet smelling EXTRA bad...

When you're done you might configure an intake filter to keep the plant debris from entering—mine failed the same way. As to the thin foam tray my guesses are:



1. to better direct condensate run-off

2. to insulate and prevent parasitic moisture at the cold spot outside the duct

3. to cushion the coil and prevent rattling(?)
 
Could you get a picture of the bottom actuator (with brown & red vacuum lines)? My plastic arm and linkage came apart and I have no defrost. I am trying to do the repair with the heater in the truck. I can't see or feel it. Any advice wlould be helpfull, thanks.

I'd do everything I could to avoid removing the HVAC box. The reason mine's out, is the evaporator core and lower dash cracking problems (already replaced the upper dash a few years ago).

Check that the vacuum motor arm is still moving lever end (white piece).
Here's what happened to me was when I was disassembling my HVAC box, and removing the doors to replace the crappy deteriorated foam around them. The defrost door lever (goes on the end of the door shaft through the box wall and attaches to the vacuum motor arm) snapped the locks off (brittle) that retain it to the motor arm and also allow it to rotate. I used a dremel tool and bored a small hole through the lock area, ground it smooth, and inserted a machine screw+nut, then bushing, then double nutted it. You should be able to see from the pics the location of the components. Of course with the dash on there's a lot more stuff in the way. Now's when you wish you had a bore-scope right?
