Just found the reason for fuel smell.

Return line is rusted out at the fuel tank cap, in the "90" after the connection to the return line.

Dealer wants to sell me a new sending unit, says it's all one piece.

Anyone know if this can be repaired without replacing whole thing?

RUST no,check at local auto zone or parts america may be had after market and save a few $$ same mfg,just out of the captive area. I know you can get the gas unit now... .
 
If you want to salvage it,,,

There is a product called Marine Tex. Its a two part epoxy that really holds up well in fuel tank repairs. I would treat the rust with Endall or Enrust if you can find it.
 
Just to let you know I finally got it fixed.

Took the sending out, removed the feed/return lines in the sending unit (pressed metal cup out of a rubber seal ring), had to cut the fuel feed line inside the sending unit and joined back together with small pcs of rubber tubing, and got the 2 lines in the metal cap brazed up, top to bottom.

Real pos, as they are brass/bronze coated, but it's paint or something and found pinhole in the return line. totally rusted unit.

Put everything back in, now guess what? sending unit won't work. :(

Oh, well, I'll drop it this week-end and fix the unit itself as it is a '97, right!



BTW, those 2 disconects at the fuel sending unit had to be cut off. Press the tabs in. Right! prety hard to do when underneath them is filled with crud. Easy fix, is cut e'm off and tie in with 2' of fuel line as was suggested. next tank drop is a lot eaiser.
