02 H. O. 6 spd : Anyone wrestled the muffler down and out from their trucks and feel like giving me some advice on how to save alot of bloody knuckles and bad language? I have purchased the elimination pipe from Geno's and it looks like a good fit, but there is nothing like the voice of experience .
 
The only thing I can really think of is to spray the rubber mounts down with WD-40 or equivilant to make the supports come out easier. Other than that, it should be too bad.
 
If no sawzall, you should have safety goggles, a hat, heavy all purpose gloves, muscles, WD-40 or equivalent, ball peen hammer and 1/2 to 1" chisles. Don't be like me and attempt to do this on the hottest day of the summer!



It really isn't all that difficult, just take your time, it will come off.
 
I wrestled at mine for a LONG time before I just took a torch to it. Rubber mounts came out extremely easy with a crow bar. But taking the pipe off itself? yeesh have fun.
 
Much easier way if you have a high speed grinder/Makita 4" grinder. Put a cutting wheel on it and cut through the muffler flange pipe parallel to the pipe. Be careful and only cut through the muffler flange pipe and not the exhaust pipe. I made two cuts at about 9 and 3 o'clock, cutting along the flange towards the actual muffler, most of the way to the muffler. You can pound a chisel/pry bar gently between the exhaust pipe and the muffler and pry the muffler flange away from the exhaust pipe. Go easy and you won't deform the exhaust pipe. The muffler will come off easily once the flanges are spread. This way if you decide it is too loud(it isn't), you can put the muffler back on,pound the flanges back to round, and reweld.

This is exactly how I did it, but alas, my muffler didn't make it out alive...
