The original equipment exhaust is in need of replacement. For those that have gone to a larger exhaust;

What size is recommended?

Is the exhaust replaced from the Turbo charger on back?

Is a muffler really needed?

Has anyone used the flexible stainless exhaust that Air Flow Systems Inc. sells for routing around the transfer case?
 
I think several people have been very happy with a 4" Rip Rook system. I'm pretty sure it's from the turbo back.



Whether you need the muffler depends on how quiet you want the exhaust. Many people are happy with a straight-piped (no muffler) system, others want it a little quieter. I still have the stock exhaust system on my truck, but I had the stock muffler replaced with a straight through design glass pack. I could tell no difference in sound at all at idle or normal city driving, but at high throttle levels I could tell it was louder and deeper sounding.



I don't know anything about the Air Flow Systems flexible exhaust, but I know some have used flex tubing when installing their stacks.

Hi, I went to a local a local exhaust shop that I know quite well.



After looking at several options, including cost I went with a 4 inch mandrel bent, non muffler system that sliped over my stock down pipe. I elected to leave the stock down pipe in place for several reasons, to include clearence and the factory heat shield toping the list.



This particular shop simply went to thier supplier and ordered the pieces, It was clean, painless and looks awesome. and the best part I got out of there for under $300. As for noise I would say it is close to normal levels, unless you get into it, then is simply sounds a diesel that means buissness.

Rip's system is great. It uses a 3" downpipe, and the rest is 4". He uses a 4" straight-through Allied muffler that adds very little restriction, and just the right sound level. It's a good price, and great value.

If you're going to replace it, I'd go with 4". Then you would have plenty of flow capacity for pretty much any future mods you may do. Rip Rook' s system seems like the way to go from what I'm hearing. As far as mufflers, I like mine "without". It's really not that loud, and the sound is addicting for me. My rear slider window is almost always open so I can hear it, but if I want quiet on a long drive, I can close the windows and turn on the AC, and it's pretty quiet inside.
 
Go with the 4" mandrel (I wish I had) . I put on a 3" POS from Stan’s Headers and all it does is rattle against the floor :{ and frame:{ . So now I am in the market also for a 4” exhaust after being screwed by Stan’s Headers :--) (Stan's left me hanging and not the exhaust system :-{} ) Let me know what you come up with.

I finally got my 4" system together today. That is from the stock downpipe back. I bought all the pipe sections, elbows, clamps, etc. from www.auto-jet.com . Bought a Donaldson Hi-Flow straight through muffler from www.airflo.com . Enlisted the help of my favorite local muffler guy as it is really nice to have a lift, stands, and welding skills that are still intact. Created the tough section around the transfer case. Was able to create this out of 2 sections that auto-jet called "bullhorns" that had a 30 deg. bend on either end. Carefully mitered and matched miter to miter to retain full I. D. and welded it up. Welded on a reducer to the stock downpipe that the T. C. section inserted into and used a Torc-Tite clamp there. The T. C. section then inserted into the muffler and used a Torc-Tite clamp there. Used a 90 deg. elbow that inserted into the muffler and another Torc-Tite. Then a short extension pipe that inserted into the elbow and ,yes, another Torc-Tite. I decided to exit in front of the wheels. I am thrilled with this system. It will be a piece of cake to disassemble any part of this. All of the pieces are super quality and the inserts and pre-formed Torc-Tites fit like a glove.

As for performance and sound: OH MY GAWD!!! The truck is quicker! Way cooler on the pyro, probably 100 degress or more top to bottom. More testing required. Much quicker spool-up and 3 more psi boost, again more testing required. Combined with the 12cm housing the sound is like a duet with a roaring lion and a whistling Pete!

NOMOFO. about how much did some of that cost? I think I am going to get the 36" piece of 4" flex pipe for the tranfer case part.

(stock downpipe) and maybe some 4" straight. And put me a big ol 5" tip in front of the rear wheel. (also the misc... reducer,clamps)

This would probably be the cheapest, it should flow pretty good anyway. Where did you get those clamps?

Got all stuff at the two sites mentioned. Both places sold the clamps as I recall @ $7-$8. Muffler was about $65-$70. All in all

with shipping and more parts than I needed I think I spent about

$250.
 
Well I just ordered a new 4" exhaust with a 5" tip from Rip, let you know how it goes.

You will like that shiny 5" stainless tip. I think I remember someone telling me that it gives you another 10hp:D. I'm sure you will get allot of comments on it. Someone recommended putting a screen on mine so small animals cant get in. I told them it wasn't a problem because they would most likely be evicted when the engine is started. Enjoy!

Well the new exhaust showed up today, looks massive to say the least. I can't wait to installit, but the truck is in the body shop now getting a complete face lift. All the dents and dings are being cleaned up and getting a new clear coat paint job in the 1997 color of "brilliant blue" . So I now have to drive the wife's 97 chrysler town & country mini van, boy do I miss my truck :{ . This thing seems to be slow and its way too quite. Am I sick puppy or what, Id rather drive an old truck, than a luxury mini van. Go fiqure.

I will be taking lots of photos and will post them when its all said and done.
