drain plug leak

Joe, the same thing happened to my 96. After my old drain plug cracked and was replaced with a new drain plug, the new plug leaked. My diesel mechanic said this was a frequent problem and he knew how to correct it. I watched the mechanic fix the problem but still don't fully understand his action. The mechanic said when the old drain plug cracked it reshaped the pan area around drain plug. He used a tool similar to an old brake adjusting tool, inserted it through the pan drain hole and pressed down on the inside of the pan all around the drain hole. He then reinstalled the same new drain plug..... and it doesn't leak. I know this doesn't make much sense but I had the same problem and the mechanic's procedure fixed it. You might ask a diesel mechanic in your area if he is familiar with this problem/fix.

I had that problem. The previous owner did something that scratched the sealing surface on the pan.

Here is what I did.

Bought a new plug and took it to a machine shop. They charged me $20 to turn down the outer diameter . 240" and radius the edge.

Now it is the same diameter as the stock Cummins plug and works perfect without all that tightening of the stock Dodge plug.

The Cummins plug works BUT it is not long enough to engage more than a couple of threads in the pan and will leave you uncomfortable about possible stripping of the threads.

With my new and improved drain plug those washers last multiple changes also.

Don't worry about reusing your fresh oil, I just drained into a clean bucket and poured her right back in.

Hope this helped.

Jay
