after 4 cardone rebuilds in 8 years, I need some reasonable priced alternitives. Looking at the Borgeson Gear box, Amazon has it for $625 shipped. has anyone installed one of these and do I need a new steering shaft?

No, but you will have to modify the splined end at the box to make it work. The borgeson has a larger spline so you have to spread it and get a different bolt. Not impressed with the Borgeson boxes. You would better off getting the 08.5 and newer box with the large pitman shaft.
 
I am very happy w/ a Redhead rebuild. Send them your old box for the core. I am using the older, smaller box. Just make sure you are using the updated pump/reservoir to get the most out of your system.

I second this, get the 6-bolt box and be happy, no more steering issues as with the tiny Jeep box.
 
I looked at Red Head rebuild and since it has a core charge, ( I have to turn in my old box to auto zone) I'm going with a new Borgeson box and a new matching steering shaft. My old one is getting loose too. Worked out a deal with summit racing, both $800 shipped
 
If you use your credit card and go through Diesel Power Products they defer the $250 core charge.
Redhead might buy your old box as they are low on the 3rd gen boxes I'm told.

I did the Borgeson 6 bolt upgrade box recently and am very pleased with the outcome. Much better tracking and love the power assist feel. Aside from holding the 50# box up with one hand and starting bolts, the install couldn't have been easier. Very impressive when you see the difference side by side.

I did the shaft also, but can't say that it was needed...just the way I do things. Very nice with the CV joints. Only hitch I had was the airbag clockspring...didn't know you can't spin the wheel anymore lol!

I did the Borgeson upgrade a in 2013 on my 03 and still working great for my niece. The upgrade is a must for oversize tires.... in ran 35s on it.

It's all in, new shaft and gearbox. What a difference, power assistance much more responsive, drives better than a new truck (of the same vintage).

Crew Cab- which box did you do?
I’m headed down this path. The Borgeson box looks like the way to go.
I can’t seem to find Yo Hoot’s number in stock.

I believe Genos sells the beefy Borgeson box... I bought it for my former 03 2500.
