I'm going to do my preturbo install this weekend, doesn't look too tough.
Questions: If I remove the turbo, is there a gasket between the turbo and the manifold?
If so, can I reuse it? Also, do I need to remove the downpipe and intercooler tube or is there enough slop so I can just move the turbo enough for getting the metal debris out of the manifold.

Sam,I've always been able to reuse the old gasket. You only need to loosen the tube to the intercooler at the turbo, the clamp to the exhaust,remove the waste gate tube and the two oil lines to remove the turbo. Sounds like a lot but it's only a 10 minute job. Sometimes you need to loosen the bolts to the manifold most of the way(keeps the turbo from falling)and give the turbo a couple of whacks with a soft hammer to break it loose, most of the time it will just drop off though. Cover the oil lines and the tube to the intercooler with a plastic bag or lint free rag with a rubber band to prevent debris from falling in. You can also stuff a rag up into the exhaust manifold beyond where you are drilling,when you pull it out all the chips will come with it. Now you're ready to drill and tap,have fun and don't worry,it's very easy.

Sam, i bought a new gasket when I did my '98. It cost me $. 98 from Cummins. It does look like I could have used the old one over again, but I was at the Cummins dealer and picked one up just to be on the safe side.
 
When mine was done, we just used grease on the bit and cleaned it a number of times and also with the tap, we did the same thing and did not take the turbo off. All worked out great and did take 30 min. to do the job.

The turbo to manifold gasket is made from SS and has a grouve stamped in it which makes a crush fit seal area. Your guess, if it will reseal for . 98C. However you also have a oil drain tube to turbo, gasket that is standard material. I would use a new one,estimate 25
cents.
 
Use a new gasket! Cheap insurance. The gasket it self is a compression type. One time use only. Use Garret #410302-0000 gasket kit. Better than Holset because of the web type gasket portion instead of the Holset totally open type. Comes with oil drain gasket too.

Never drill the manifold with the turbo on the engine. Not worth it! Turbine exhaust wheel & shaft: $200 not including installation. Only takes about thirty minutes to remove and reinstall the turbo. Stuff rags into the open exhaust past the point of drilling and tapping before then pull out the rags with all the shavings with them. Sweep with a magnet to be sure nothing was left behind. Insert probe, check depth and reinstall the turbo. A good time to install an exhaust housing!

Just finished my install. Took my time and went fine. But, I have to admit, tapping cast iron is not my idea of a good time.

Question, where's the best/easiest place for getting power for the guage lamps?

Sam,on a '95 all the dimmer light hot wires are orange,not sure on other years. I tapped into a orange wire in the bundle that passes between the steering column and the radio.
 
Illflem, thanks for the tip. I found a orange wire behind the ashtray/(flip out tool holder for the politically correct) in a two wire bundle that worked perfect. If you are ever down this way, I owe you an adult beverage of your choice.

Sam, for my 92 I tapped into the dash illumination fuse in the fuse block. Using this fuse as power source I can dim the gauge lamp. Your owners manual should tell you what the correct fuse number is for your truck.
