Thanks for the details - hopefully when someone searches for this topic in the future it will help them as well.
After having TDC marked (thanks Joe for how to find that since some previous owner broke my TDC pin) and adjusting timing for the 5th time, I was able to do it in 35 min.
Results - not much difference in lower RPM, but MUCH better from 2200-2800 - not that I use that area much. Hopefully I'll get better MPG too. I'll post my findings after a few tanks.
FYI, my pump was at 12. 5 degrees, I put it to 15 degrees.
As to why I was so far off the first time - thinking about it - it couldn't have slipped - not just starting it. And that it was almost exactly 1mm off. When removing the nut the last time I noticed the dial indicator moved almost 1 full turn - so there was my problem - it probably did that before.
So - thanks all for sharing your knowledge - what a great relief to have help like this!
