How involved is it? Do i have to take apart the show axle? Can I slide the axles far enough out to get the carrier out without taking off the outer axles?

To pull the carrier, both wheel bearing got to come off to allow the inner axles to slide outward by about 1. 5"s... the passenger side is the hardest since you will also need to disassemble the CAD to get hold of the "inner" inner axle to slide it out of the carrier...

Then you got to pop one of the tierod ends off so the carrier can pass by.

Then pull the caps... make sure they are marked as to orientation and side.

Then you will most likely need to use a prybar to get the carrier out as they are in the housing under preload for the carrier bearings...

It isn't bad, just dealing with stuff that doesn't like to come apart...

Thats odd, when I removed my carrier it pretty much just fell out. No pry bar needed. It was in there pretty good but you had to make sure it was perfectly straight pulling it out by hand and it just dropped out. I have seen others using a housing spreader but maybe that's just a characteristic of the 2500 Dana 60 :confused:

Not enough preload on the carrier if it just fell out. You should have added ~0. 002 shims to each side to tighten it up.

What kind of adjustments (if any) are required when the carrier is reinstalled?

Nothing is required unless it just falls out in which case it needs shims added to the carrier bearings to give them some preload.

Ummm, can you say... ALMOST TIME FOR A REBUILD? :-laf

The carrier is actually installed using a "case cpreader"... it clamps onto the housing and actually stretches the housing... then it "clamps" down onto the carrier when pressure is removed...

The easiest way I've found to pull out the carrier when they are in there tightly, would be a case spreader. But I don't have one, so what I've done is use a ratchet strap. For the Dodge, just run the strap around the carrier and around the sway bar. Hold the carrier from falling and tighten the strap. It will come right out.

Everytime I read a thread about removing the front carrier, I remember a post somebody made a few years about it falling out and it's full weight dropping on his finger. I cringe when I think of that. It's an ER trip for sure. :{
