I am replacing ball joints and I am about to install the right side axel. There is a gear in the coupler housing that has shiffted ( it seams to be a floting gear) and it is not allowing me to insert the axel. Any Ideas?

Did you engage 4wd prior to pulling axle? If so, it should slide right in. Not sure what to do if you didn't. My guess would involve pulling off the cover plate for the axle disconnect fork.
 
Use a long handle ( like a broom handle) and slide it back into place. I have had this happen and usually find that inserting the axle and rotating it will allow it to slide in all they way.

I did not engage 4x4. This is a first for me, installing ball joint, and nothing in my reseaching of how to, mentioned engaging the 4x4. Just So I am clear, this gear that is now floting goes on the intermediate shaft? Can I get to it if I remove the vacuum motor? Any other information you guys could pass on would be much appreciated.

This collar is what you are trying to slide the axle into.

Take a broomhandle to it or slowly turn the axle as you are pushing it in to engage the splines.



Yes, you can get to it if you pull the shift housing / vacuum motor off.
