There is a metallic rattling sound from the exhaust that I can stop temporarily by kicking the tailpipe in with my boot. How's that for a high-tech solution? Crawling under and inspecting the pipes and clamps shows everythings pretty tight. Can the internals of the muffler rust out and let go? The cat has "escaped". Any ideas? TIA

I had someone catch their bumper on my exhaust tip while backing up in a parking lot. Ripped half the bumper off the Toyota, hanging on the ground they couldn't escape, otherwise it probably would have been a hit and run and I would never have known what happened. I didn't think there was any damage at all to my rig till it started rattling, pipe was barely touching the frame. Thought it would be an easy boot kick fix but it was short lived, same as you're experencing. Ended up having to heat the pipe red before bending to get it to stay off the frame.
 
My stock muffler developed a metallic <i>buzz</i>. I used that as my excuse to get a 4" system.

If I asked the wife, she would probably tell me the buzz was better... ... .
 
Mine does the same thing . I just assume it to be something broken loose in the muffler. It has been doing it for several years. It hasn't gotten any worse. I don't worry about it. :)
 
I had the same rattle and the same boot test... straight-pipe fixed it. :) Didn't replace anything except for the muffler, so something inside must've come loose.
 
The baffles in the muffler can come loose and cause the sound you are describing... sounds like a good reason to go BIG.
