Well haven't been here for a long long time! Have dug the old beast out of the weeds and getting it back in order. Have speedo problem that I'm 99% sure is the distance sensor. Wiring to PCM is all good. Ratio adapter does tend to slip apart and have tried snugging up whole assembly with cable ties and it will work for a while, then quit. Always all or nothing... never erratic. Existing distance sensor when checked with meter will sometimes pulse or just always have continuity. Bought a new one and it checks great with meter. Think I'm golden now so go to put it on but coupling nut won't tighten up. Come to find out ratio adapter is 18 tpi and coupling nut appears to be 16 tpi or maybe metric:mad:! Anyone else experience this and know of any part # suffix or something that addresses this?
Would like to share that for that loose ratio adapter I solved that by putting some narrow band hose clamps around where the shaft guides slip out. Works great!
On more successful endeavors to date:
Rebuilt the starter with a "Larry B" kit., like new! Put in a new "Red Head" steering box, Moog tie rod ends and drag link, and Borgeson shaft. Steers better than ever!

Photo of hose clamps around ratio adapter. Notched the clamps with dremel where necessary. This really snugged up everything and even the old distance sensor is working again... for the moment. Dodge speedo sensor assy..jpg
 
What my experience has shown me, is that the ratio adapter is the problem.... I usually change the gear inside the mechanical sensor to compensate for ratio, doing away with the ratio adapter between them.

Thanks for sharing that. I didn't sense any wear in that thing other than it slipping apart. Right now as snugged up as I've gotten it, it is still working. Hope it just keeps working. At least for the next 6 days. Off elk hunting!:D

Can you clarify what you mean by "mechanical sensor"? Are you talking about the gear that goes directly into the transfer case? Doesn't that also require replacing the drive gear on the T/C output inside the tail shaft housing?

I'm familiar with the speedo drive gear carrier on the Torqueflite transmissions that rotate to compensate for different gear ratios/diameters, but the 205 transfer case doesn't have that feature.
