I've searched the forums but can't find the exact info I need so I'm posting here. Currently about a foot of snow on the ground and more falling every day and I have no four wheel drive in my work truck. I have narrowed the problem to the transfer case. What I need to know exactly is which transfer case(s) I can use a I would like to find a used one and swap them out. My truck -- 95 2500 CTD, 4x4, 5 speed. Questions: (1) What year range am I looking for? (1994-1999?) (2) Will a transfer case from an automatic truck work? I'm thinking it will by installing my current transmission to transfer case adapter but I don't know for sure. Also, as I understand it a transfer case from a V10 truck will work. Is that correct?

Typically, if the 4x4 in your vintage truck is not working it is a problem with the center axle disconnect. Not saying you're wrong but have you checked that?

To answer your question, I believe you'll need a 241 DLD or a 241 DHD to be a direct bolt in for your application.

I think both the 241 DLD and DHD come with different spline counts for autos and manual trans. Some of the newer versions of those cases do not have a spot for the speedo pickup your 95 requires. You should have a tag on the rear of the case that will you if it is a DLD or DHD, you can use either but the internals are a little beefier in the DHD.

Definitely check CAD out first. You did not say if your 4wd indicator was coming on or not when you try and shift into 4WD. If it is not you probably have an issue with the CAD. The only tie between the tcase and the CAD is a plunger switch mounted on the top drivers side of the case. It is about $20 at NAPA. The vacuum lines and boots are also suspect and can be checked with a mityvac.

If the light is coming on then its almost certain your axle is locking and, as you indicated, the trouble is in the tcase.

I'm finding there is very little interchange possible with these transfer cases. DLD or DHD manual versions interchange and DLD or DHD auto versions interchange. That seems to be about it. Good used manual units are presently made from unobtanium. Just having to get around using 2WD and chains. Thanks.

I went to the factory in Spartanburg, SC. they run a tight ship. I saw THOUSANDS of t-cases there. they are very knowledgeable too, I imagine they know what fits your particular truck. By the way I did everything by myself without the help of a transmission jack. its do-able but I was sore for a week...
 
You need to find a t-case from a manual truck with the correct DLD or DHD whatever you currently have. the manuals transmission t-cases are 29 spline input, auto's 23 i think. You CAN use one from a 24 valve truck but your speedo won't work, i did that while I was rebuilding my t-case
