I am in process of installing #11 tst plate & 16cm housing & found water in my intake duct (between intercooler & intake manifold), not much but it looks like it had been lingering there long enough to rust the steel duct (at the top clamp). Should I be concerned about this?

It could be from condensation build up during cold weather. Clean it up and check it
once a month till the weather turns hot.

I found surface rust in the solid pipe just before the intake. No water but the moisture must have been there sometime.

I agree, it sounds like condensation. Natural side effect of pumping the air through the intercooler to cool and condense the air, squeezes the water out of it. It should dry out when warm weather gets here. What we need is some low tech spit valve at the lowest point of the plumbing. 2 cents.

how-bout a medium-tech springloaded pressure relief valve (SMALL!) that will "blow" at 15-17psi... wouldn't want it too big, or you'd lose a significant amt of boost pressure... if small ones aren't easily obtained, maybe a big one, drilled/tapped/installed, and then immediately choked down to a very small diameter outlet. feasible/practical? whatcha think???

Rich,Rainbird makes what you are talking about,I use hundreds of them in my orchard. They're called automatic drain valves, they open to drain water when the pressure drops below 3 psi. I use micro sprinklers with a very small, easy to clog nozzle, when the water turns off they drain the lines to prevent algae growth. Cost about $3 each with 1/4 NPT male ends, could be installed by welding a coupling on the metal elbow at the inter cooler inlet. Don't think they would be necessary in the desert west, but maybe elsewhere. Seems like the guys around Seattle would be the ones who need it most if it is in fact a problem.
