so here's my dilemma; i discovered 3 broken off studs (sans nuts) the other day. went to napa and bumper to bumper (the only auto parts stores within close proximity to me) and got new wheel studs, much to my dismay they are a good 1/2 longer than the stockers! both places list the same ones and those are my only options so i put them on. now i cannot fully tighten down the nuts because of the extra length (my studs are the closed end style to fit my aftermarket wheels). i am short on time and was thinking of zipping them off to proper length and filing, if i thread a regular nut on first it should clean up the thread upon removal. does this sound like a good or bad idea? i'm just not so sure when it comes to something as important as wheel nuts.
 
Should be OK if you don't get them hot. Use an air die grinder with a cut off wheel, and run water on the stud as you cut it. Run a nut all the way down on it first, file or grind a chamfer on the stud before you remove the nut, and you should be good to go.
 
HEY!!!!! Listen, have you removed the small spur retaining clip/washers before you put on your aftermarket wheels? Probably not if you've broken some studs... the same thing happened to me.

The washers are on about every other stud; take a screwdriver and pry off the retaining washer. They're not used for anything except assembly purposes at the factory. If you don't pull these off, your studs will continue to break.

Rockauto has the factory studs... don't remember the number off hand. Dorman has a great online catalogue that you can match up the OEMs exactly.

thanks guys, those washers are gone now to get at the studs, although i'm not understanding the correlation to the studs breaking? i'm gonna check out Dorman and order some extras just in case! :)

It seems trivial, but the OEM wheels have reliefs cut in the back of them to allow clearance for the spur washers... and most aftermarket wheels don't. This causes the wheel to not seat correctly and places too much stress on the lugs. They will break over time, as you and I and others have found out.

Before you think all is well, take a good look at your wheels and the hub on the truck. ALL factory wheels center on the hub, so the hub takes the load from the wheel. If the diameter of your aftermarket wheel hub is larger than the truck hub flange and you do not have spacers to take up the difference, all the wheel load is being held by the studs and they will break again if they are loaded or impacted hard enough.
