My 2500 4X4 SRW HO rear differential was replaced about 12k miles ago after 6 failed repair attempts by the local dealer to solve a pinion leak that went from bad to worse, eventually resulting in collapsed pinion bearings & a botched overhaul. Since the replacement I have not carried or pulled much weight until yesterday. I loaded about 1600 lb of ceramic tile on the bed & heard an odd noise when accelerating or going over bumps that seemed to coming from the transfer case area. After about 3 miles of driving trying to get home I couldn't stand the noise anymore & stopped, got under the truck (in the rain :{ ) & saw the driveshaft front yoke flange pushing hard against the rubber dust shield on the tailhousing of the T/case. I did notice that the replacement differential had a different flange from the original diff, but didn't pay much attention to it at the time. I guess this must be a running production change that slipped through the cracks at DC as far as having a Service Bulletin addressing this issue. Obviously it is different enough that the driveshaft is now located too far forward & either needs to be shortened or an updated driveshaft installed. The axle BTW was still about 2. 5" off the bumpstops so my suspension travel is limited now by the driveshaft/T/case problem. After the issues I had with the diff repair, I am now pre-p***ed off at the thought of getting this little issue taken care of under warranty. :(
