i dont think this problem is on just the 2003 and 2004 trucks. i know of someone that dropped a seat on a 2007 5. 9 truck and killed a cylinder. I think with enough EGTs it can happen on any year model.
 
piston/cylinder chewed up pretty good. its junk they (cummins northeast)want 12k for a reman if they put it in, 8k if i do it. i need to get it home... ..... i went from a paid 4 truck worth at least 18k to nothing. (boat anchor)
 
Yep, cut as in severe. With a sawzall and impact the oil pan was in the floor in about 4 minutes. Ok the sawzall did have a new blade. I'm not what you call AR.

how did you weld it back up? how did you account for the kerf?



I'm not anal retentaive, but man... you're talking about hacking up the structure of your truck to prevent having to pull the transmission?
 
Roadking I dont have any pictures but I'll try to get a couple and post. The crossmember is directly below and toward the front of the oilpan. Forrest has a good point in that I hacked apart the structure of my pickup. If one consider doing such a thing they should use extreme caution. I've worked on yellow iron enough to realize sometimes the proper way to fix something involves a torch, welder, and milling machine. RK just looking at the pictures of your cylinder it doesn't look to bad at all. Have you decided what the fix will be? Good Luck.
 
Let me correct myself, there was a little damage to the piston, but only from the valve that the seat fell out of. There was a nice little tattoo of the valve on the piston top.

Other than that, there was no damage.
