I've been having issues with my 2005 Cummins for awhile and it seems that the codes and the symptoms are all over the board. I'm at a loss right now and could use some input.
A little history:
Truck has 215k miles on it. No downloader but i do run a pressure box. I have boost, fuel pressure, and EGT gauges. I also have a FASS system with new filters. A while back I started having dead pedal. Ordered a new APPS from Geno's and then the problems began. Installed pedal and got 2122, 2121 and 0069 codes. Installed a new MAP sensor. Still nothing. Took it to a shop. The shop checked the bulk head connections and the APPS pedal pig tail and I assume the grounds. Finally installed a new APPS pedal and re-synced it. Truck finally ran five weeks later.
Fast forward to this weekend. Went out of town pulling a small enclosed snowmobile trailer. Heading down the highway the turbo started surging. Fuel pressure and gauges where all good. You could hear it inside the cab and the boost gauge would go up to 29 down to 25. The truck then went into limp mode. I had no power and couldn't build boost. At this point I took the box off and the same symptoms. P0646, 2121, 0234, 0069, and 0299 codes. Bought a code reader in the next town and cleared all the codes except the 0299 code which wouldn't clear and was pending too. Limped it on to a bigger town and went to a Dodge dealership to have them clear the 0299 code. Shut the truck off and the tech brought out his black box. Keyed the truck on and no gauges and the fuel pump relay just clicking on and off. No connection could be made with his reader. Had the truck towed over to a bay. Moved the tow vehicle and the truck fired back up. (Thinking ECM now.) Read and cleared codes. Also thoroughly cleaned the battery terminals. Shop said I probably wasn't getting a good charge to my driver's side battery and that low voltage was playing heck with my signals. (Battery's tested good.) Tech took it for a drive and everything good. Got back on the road and was good for about 50 miles. I hit a rough stretch of road and started to get hesitation when I backed out of the throttle. Almost a dead pedal feel. (bucking but not bad as long as you pushed over 3/4 on the pedal.) Got to where I needed to go. Didn't check the codes but the further I drove it the worse the dead pedal symptoms became.
Now heading home today on rough roads I would get bucking if I let out of the throttle. Drove another 50 miles and the truck started surging again and then went into limp mode, No power and no boost. Every once in a while it would come back on and the I would build boost and power but it was always short lived. If I was in limp mode at least I wouldn't get dead pedal. The further I drove the worse it got. Stopped and pulled the codes this time. P0237, 2122, 2121. Tried to keep limping it home. Pedal got worse and worse, till I didn't have any pedal at all unless I was above 2500 rpms. Stopped again expecting to have to call a tow truck. Cleared all the codes except the 0237 which couldn't be cleared and was also pending. Was able to get back on the road again and get the last 40 miles knocked out and home. Still now power.
Sorry about the long winded explanation.
So, I'm everywhere with codes and symptoms. Before I spend money on an ECM and/or tearing the wiring loom apart does anyone have any thoughts or similar problems before. This is a tough one and very frustrating. I love the truck but these electrical issues are sure making it hard to keep it or have any faith is taking the truck anywhere but around town.
