06 Turbo Crack (whistle) found w/PacBrake

First heavy (15k) 5'er tow this weekend - heard whistling when PacBrake was on for long decelerations, thought it might be a loose v-clamp - checked and found soot at the foot of the turbo exh inlet. Photo is clear, crack is in a 1/2in semi-circlular arc - funny that this photo is from another turbo/another site but my crack is same location, similar shape, same model year (2006_ HE351).



- Can this be repaired? Preheat the casting and TIG it? Replace it? Live with it?

- Anyone else seen anything like this? Never had the problem with lighter loads and without the PacBrake.

- Funny that it only happens on long descents, egt's low due to chopped throttle - only thing high would be back pressure.

That stinks. Me personally i would definitely fix it, i could not live with something like that. It can only get worse obviously. I will definitely look at mine right now. You don't have your sig filled out so we cannot see your mods, but is it possible that you have an aftermarket exhaust and your exhaust is putting too much pressure on the turbo assembly do to not having sufficient hangers or in the correct locations. It is probably unlikely do to the location of the crack but look into that. That may be a heat issue, EGTgage present? You could probably tig it temporarily but i woud def. correct it permenantly. PS Happened to my buddy two months ago becuse his made up temp. hangers broke and the leverage of the tailpipe broke his flange bolts and cracked the flange slightly close to yours.

Thanks Sasha-sig should show this time. My exh system is cat-back only, and that soot was there when I installed the pacbrake- I thought it was from an old repair-exh manifold repl under warranty. So it's an old crack that occurred when the system was all stock-out of warranty now, tho. I just never realized it was an actual crack until the pacbrake revealed it.

For those interested, I was searching for a PN for my turbo exhaust housing and found this great Holset HE351 CW service manual online at the Holset website - also has their troubleshooting chart included - very good info. Are you going to be able to get away with a housing only, or will you have to replace the entire turbo?

I'm not sure yet - I've had great luck welding cast iron in the past, but I'll need to pull the exh housing off to inspect first, and see how bad the crack really is. It appears the Holset manual expects some significant heat cracking up at the exh manifold flange, and show how to measure the cracks and bolt holes for service limits (never heard of service limits on bolt hole sizes before). So I'll need to pull it, check it, and then decide. I don't think there's a case for magnafluxing, but if I send it out for repair that's what I'll request. I'l pull it when I've lined up a source for a replacement housing - still looking!

I have no idea how many miles or when you got your truck but an 06 assuming less then 5 years and 100,000 miles is still under warentee in regards to turbo ... Even if your past a few miles or months I would still talk to them saying hay its been there a while didn't know until I towed heavy. . Worth a try at least

Thanks for the warranty advice - unfortunately I bought it this winter w/109k on the odo for a great price... and we all know the risk that implies. Otherwise a great truck.

I don't think you'll be able to successfully weld it. Soot gets in the cast iron, and is damn near impossible to remove enough for a clean weld.

Used HE351's can be found on ebay for $350.
