Hi guys, I was asked by one of the guys to post this for the members.

The door hinge problem is nothing new. It has been a problem since 1972 when the hinge was first introduced . The lower hinge is the main problem.

From 72 to 80 there was no bushing and a smaller pin. They worked ok if you oiled them. But the front tires blew road crap up into them causing them to rust and grind the pin in half. In 81 the hinge got bushings and a larger pin. Everyone at Chry thought it would solve the problem. It didn't ! the main reason was the bushing material. It was metal core plastic with a . 270 surface area.

The plastic wore and or compressed in short order and there was not enough surface area. The 72-80 hinges actually lasted longer than the later ones.



The next problem was that when you buy a bushing and pin rebuild kit you will find that the bushing don't last vary long at all even though the replacement bushings were bronze instead of plastic.

The reason they fail so quickly is because the bushings are made out of cindered bronze which is better known as Oilite. Cindered bronze does not hold it's shape well. It compresses vary easily. The vibration from the truck rolling down the road just hammers the bushing out. Then your right back to loose hinges again.



I solved the problem over 20 years ago. There were some rather large fleets out there that were getting real tired of loose door hinges. I was asked to re engineer the hinge and solve the problem once and for all. I did just that! After designing the new fix and submitting the prototype. Chry. did not want to build the expensive hinge in the small #'s for just the the fleets.

But they were going to have to solve the problem for the fleet's if they were going to keep the fleet accounts. At the time there was not any cheap over seas labor. I however did have a fully equipped machine shop at home and never turned down anything I could make a buck on in my spare time. I got the job for building the hinges and made a lot of brownie points with managment!



I rebuild the hinges using 1018 steel for the bushings. I made the bushings on a turret lathe. The bushings had a . 700 surface area with a grease fitting and machined groves in the bore so the grease would go all the way around the pin. I would then press them into the hinge and mig weld them in place. I would then line ream the bushings to size. The pin tol. was . 0015 to . 002 fit. .



The upper hinge was a lot less trouble. I just made 1018 steel bushings fit them to . 0015 and drilled the forging for a grease fitting. I then had to cut a notch on the door half of the hinge to clear the grease fitting. .



I really do not know how many of these I have done total to this date.

I am sure I have made over 5000 of them in the past 20 or so years.

What I do know is that I have never seen one ever come back to be fixed the second time.



Any one with a lathe can make the bushings. The reamers I use are special however. I had them made special for the job. They cost me about 500. 00 last time I ordered a set. There are cheap expansion reamers out there that you can get. But the bores in the bushings must be parallel ! This is tough to do with a short hand reamer.

Today I still do about 1 or 2 sets a month for people that know me. The big fleets got rid of all the first gen trucks a long time ago. But it was nice while it lasted.

I took a few photo's of the hinges on one of my trucks for you guys to look at. If your handy in the machine shop you will not have much problem doing them yourself. For those without a machine shop you might want to give me a call.



I guess the next subject I should follow this post with is the the door shell problems. And yes I solved all those problems as well many years ago.

The higher powers at Chry. should really have their ***** kicked for the 81 to 93 door shells!!!!!!!! Engineering warned them what was going to happen when they decided to make the doors out of 50% lighter steel. But all they cared about was if they would make it out of warrantee.
 
Now if they just made the door itself thicker. . 3 different trucks and they are both cracked out around the bottom hinge. Time to take the door appart and repair it.
 
Ohh holy crap. I need 3 sets, sheesh! Kinda funny how I have 3 old school dodges, and all three the drives door drags. :rolleyes:

door breakage problems/wheel centering

I will do a detailed door fix and history post at a later time. But for now lI will hit the high points. 81 to 93 doors are too thin but the real reason they break is mostly because of the tires/wheels being off center and out out balance. The dual wheels MUST be centered using four 45 degree tapered lug nuts. The nuts are 5/8ths 18 tpi. They were used on the 60/early 70''s 1ton single wheel trucks. After centering install the other 4 flange nuts and torque to 325 foot pounds. Then remove the centering nuts and install the other 4 flange nuts.

USE A TORQUE WRENCH TO TORQUE THE LUG NUTS. A 1/2 impact wrench will not torque them to spec's . I do not care what the SnapOn man told you about your impact. It will not make that much torque. I could write a book on

what damage improper torquing of flange nuts and not centering the wheels does to the wheels/hubs and truck body.

There were several service bulitions that were sent out to all the dealers on this subject over the years



The next point of interest is that we did infact make doors out of thick steel from 1972 to 1977. They will fit on 81 to 93 trucks but the outer door skin

has one less upper body line. If you want the door to match the fender just get the fenders for a 72 to 80 and put them on at the same time. Or you could reskin the early door with an 81 to 93 skin. The aftermarket skins are much thicker than the stock 81-93 shins!



We also did a short run of 81 to 93 doors for the DOD (army,navy ect) in 1987 that were made from heavier steel. There might be a few left floating around out there some where if you look hard. I have the production #' s somewhere that will identify the doors from that run. I will look for them if anyone is interested. I might be able to get some more made if the vendor still has the dies. But it is going to be big bucks to get it done. I would expect a min. order of 250 pieces.



Power window. inside door panel cracking problem. All the doors had this problem. I solved the problem by designing some custom braces and frame work that I bolt onto the inside door panels .



Repairing lower door hinge area. This is easier than you think but it helps to know the tricks. All you need is a mig welder and know how to use it. More on this subject later when I post the door solutions post at at later time.

3.07 gears and rear warning

Your welcome pepecat. I noticed that you had an 89 with 3. 07 gears.

Those 3. 07's are great. one of my favorite's. The sad part is they only used them in 89 and 90 model years. If you break them it is game over! Spicer div.

(Dana corp) has no plans of ever making them again unless Chry. orders them. They went NS1 at Chry. about 3 years ago.

I have raised hell with the powers at Chry. to bring them back on several occasions. The answer has not just been no but **** NO !!!! unless I wanted to buy the whole run.

I would also like to mention that the 3. 07 uses it's own axle housing as well.

The 3. 07 rears had a real bad habit of spreading the axle housing on take off and breaking the gears. This was one of several reasons why they were discontinued.



The problem was not that engineering did not do their job correctly. It was because people over loaded the trucks pulling big trailers. If the trucks were used as they were designed to be the 3. 07's had no problems..... but since when does anyone read the instructions??? The gvw sticker on the door jamb was not a joke.



I have been working on a custom design gear set that will allow us to put a 3. 07 or so ratio in a 91-2 or 3 in a 3. 55 ratio axle housing. This would solve our problem for finding an axle housing. But I would still have to have the gears made and buy the entire run... ... I doubt I will ever complete this project due to the cost. The moral of the story is be nice to your 307 rear if you have one. It may be the last one you ever have... .....

Hmmmm. interesting... ... Not sure how they got there. When the trucks got the od trans there was no longer the need for 307 to get highway speed... .

I would be willing to bet that they were put there after the fact... But anything is possible. . I know that when the line runs out of parts unexpectantly they would bolt anything that would fit that they could find to keep the line running...
 
I got a mig and know how to use it. Just want to do it a way that works for shure. Weld the cracks shut or shure. Dril holes at the end of the cracks like they to on air frames mabye as well? I had the door pannel appart and it looked tough to reinforce from the inside?

My thoughts to. Build date is Dec of 92. So it was getting close to model year change over for the new body style. They had a set of 3:07's laying around and this truck got them.



As far as I can tell the front axle has not been out from under the truck. The u-bolt nuts and everything else attaching it show no signs of having a wrench on them. Except what I have done over the years.



I do like the 3:07's with OD. :D
 
Hey guy's... ... I have locked this thread down, not to piddle in anyone's cornflakes but to keep things in line with TDR guidelines...

This would be a PERFECT thing to go into the products and accessories or even touch base with TDRadmin about a free shot at advert. for the basement mechanic/engineer.

If this is a product that will, in the end, be marketed then we need to keep the thing on the level with the other "advertisers" on the site.

I hope that you'll all understand the need to maintain some form of consistency across the forums and members.



The TDR is REALLY trying to make these sorts of things easy and headache free to benefit ALL the guys on the board so if you'd try to keep that in mind I'd take it as a personal favour... .
