Geting ready to pickup a 94 3500 2wd 4 door 454/4l80e and the motor is gone and was going to use the 4l80e. The trans uses a controller of its own correct? and what elese does it need... t. p. s. ? What works best for a intercooler? a 6. 5 unit? any other potential problems?

i briefly looked into useing the 4l80 in my gm to bolt up to the cummins, but really couldnt find much info on the process. try the archives, i have seen where it was done, but like i said found little info. i will be useing the nv4500 in my conversion, to simplify things. as for intercoolers, gm did not offer the option untill the duramax, an after market cooler is available for the 6. 5, but it cost some $$. i have heard tell a ford intercooler is large enough to work with the gm radiator, but havent verified...
 
99 Powerstroke Intercooler

Is by far the easiest. The 12 Valve intercooler off a p-pumped truck will fit modding the headlights a bit. I used a Duramax intercooler and it was a lot of work and requires serious mods of the headlights as well as a body lift. It will fit around your 6. 5 radiator however.

I think it really all depends on how creative you want to get! I used a duramax IC in mine and I didn't need a body lift at all and all I had to do was just minor mods to the head lights (turned the adjustment thingy opposite from stock) and everything fit just fine. I did how ever modify my rad support to make the IC sit in under the sheet metal. Kicking my self now for doing all the work because I am not running the truck without an intercooler. You are right though about the 6. 5 Rad fitting the Duramax IC. All I had to do was shave the little plastic fins on the side of the tank (hit them with the orbital sander) not a big deal doing that because they don't do a single thing anyway!
