I was having trouble with my truck starting. Seemed like it was leaking fuel. I checked the filter and O-rings and everything seemed ok. Well tonite I found out what's wrong. The banjo bolt for the fuel return line on the injector pump leaks. I'm gonna try to get new washers tomorrow. Does anyone know the torque spec for the bolt?

Is the bolt loose, or is the rubber line leaking, making it appear the banjo bolt is loose?

If you have a dial torque wrench, just put it on one of the other banjo bolts and see what it breaks at. If you have a click torque wrench, set it low and keep adjusting until you find a spot where the torque wrench doesnt pop and the bolt turns. Whatever the torque wrench is set at, is what the other banjo bolt needs to be.

Hope this helps.

Chad,
I think it's leaking around one of the two rubber coated washers on returm line on the injector pump. I don't know why it started to leak, so I took the bolt out to see. If the washers don't work I'll have to replace the steel line. There's only a rubber line on the line coming from the fuel filter, the return line is steel as far as I can see. It is leaking by the pump and on that line... if it's not the washers I guess it's time to go with the aeroquip fittings. Thanks for the torque thing... . Dunno why I didn't think of that, I've done it before.

Recieved this from Mike. THANKS MIKE.
I saw your post about the leak at the fuel return line and had to write you. I have a 98. 5 2400 4X4 with the cummins 24 valve engine and thought that mine was leaking at the same location that yours is. I replaced the washers at the banjo bolt and it still leaked. It wasn't until I looked under and behind the bolt with a small mirror that I noticed where the leak was. It seems that vibration had weakened the fuel return line right next to the banjo bolt. This resulted in a crack in the line and now have to replace the fuel return line. Mine is also hard to start. Before you start replacing just the gaskets, I would be sure exactly where the leak is. By the way according to the Chrylser service manual , the correct torque for that bolt is 18 lbs or 24 N. m Good luck.

CumminsA, my 2001 shop manual shows 18ft/lbs for the banjo bolts at the injection pump. Seems kinda high to me, but that's what the book sez.
