I have a 2004. 5 and I have had the belt smoke on start-up. Te truck has AC.



The first time I parked, ran in, came back out and started the truck and I heard a loud noise. I shutdown and the tensioner pully was lying in front of the truck. The belt had broken and hung on the crank. I slapped a bunch of stuff and wrapped around the tensioner and broke it. I know it was good when I parked and shutdown because I still had power steering on shutdown. I replaced the the tensioner and belt with a gatorback.



Interesting note: Schucks was the only place that had a tensioner on hand and they want $180. I called Cummins and it was $88 plus $12 to have it next day. I went with them and had it next day.



I test drove the truck with no problems. Drove it 20 miles to the airport, no problem. Drove home, no problem. Went to pick up some oil for a friend, no problem there but when I came back out of the store I smelled burnt rubber and had no steering. I shut down and the belt was hanging shredded. Everything turns freely so I do not know what is causing this. I have made no changes recently.



Anybody have anything lke this?

Could well be one of the other pullies/bearings that the belt rides on being bad--too much play causing the belt to rub somewhere or maybe bearings burnt too tight and causing that pully to NOT turn freely; Just an idea. I would check play in ALL of the belt pullies, not just the tensioner, before you simply replace the belt again. Please do let us know what you find.
 
Check the alignment of all the pulleys, front to back, to make sure one of them is not out of line, causing the belt to run crooked and then shred. Check play in the pulleys, are any of them looser then they should be and maybe wobbling a little. When you start it up check the gagues, volts, water temp. , and things that run off the belt, PS, AC, Water pump, fan, etc. to see if they all are working correctly. Open the hood and listen to see if you hear a noise coming from a pully. A rubber hose may be helpful to locate a noise but be careful.
