how much boost is possible without blowing things up.

i am looking for the highest safe number w/o putting studs in the head ect.

I had an 03 with metal side tanks on the intercooler, now I have a plastic 05 so looks like thats my weak point. I heard some stock fellas have blown apart the plastic coolers.

are you sure about that 35psi figure? My stock '05 spikes up to 34psi, and backs off to about 29, 30psi sustained. I would be surprised (disapointed) if they only built so little margin in the intercooler...



with the quad box, I am seeing 40psi at least.

Also watch out for turbo "barking". Could destroy the turbo shaft if the pressure drops suddenly (more prone with higher pressures).

I'm also at 5000+ ft and also 60+ psi boost with the stock head gask. and bolts.

I did just add some relief valves set to 62 & 64 psi to save the stock head gask. they have not popped yet so I am just under 62 psi.

With my BDDL set to extreme I can't break past 25psi on my '03 HO. How can I build more boost without upgrading to a bigger turbo?
 
Big_H316, that is normal for the HY35 03-04 trucks. The 600's and 610's got a MY35 turbo, and will make more boost stock (~34psi).



Underwood Tire, just remember that cylinder pressure is a factor of not only boost and fuel, but ambient pressure. At higher altitudes, it takes more boost to achieve the same cylinder fill, so what some guys see at 5000' elevation won't be the same for sea level or anywhere in between.
 
KLocklier mentioned that the '03 had a different turbo than the '05 but my question is, how i produce more than 24psi with my stock turbo.
 
Honestly, the stock turbo doesn't do much for you beyond ~28psi. You'd have to modify the wastegate actuator or the elbow that supplies the pressure to it to get more boost. Personally, we don't believe it helps you any.
