back story, a several years ago i a set of power slotted rotors from EGR breaks I was a little disappointed when they showed up in weaver break boxes with the same part number as the store brand ones, but i put them on and they did work really well till the slots wore off. flash to last year and i needed new rotors, after looking at the price and wait times for slotted or cross drilled rotors i decided to try some thing. I went to the parts store and got a set of weaver rotors ( same as the EGR ones just minus the slots) for $45 each, brought them home put them on my drill press and carefully cross drilled them to get this.

Today i pulled the wheels to rotate the tires and have a look, with 20,000 miles on them they are wearing well, no warping, cracking, or any thing else out of place

That looks like a lot of work! Do you have nay pictures of your radiator/intercooler install? I looked at putting a 96 radiator and intercooler into my 91 and came to the conclusion that it was a nearly unworkable swap. Much wider stuff, even looked at swapping the radiator support from the 96 and that was a no go. Maybe I'm missing something ---
 
Yeah, I was a little disappointed too when my EGR calipers arrived in regular boxes too. lol Nice job on the drilling though!

In the event he doesnt, I have pics in both my threads that show it. But I believe the W250 thread may have more.

Intercooler install: Ah, yeah, that's about what it looked like to me. I have the tools to do that, but now working on the 04.5 for my main towing truck so it's not going to be worth doing that much work on the 91.5. The later one has rear discs, much stronger transmission, MUCH more cooling and quite a bit more power. OTOH, the common rail engine is a lot more expensive to rebuild and has given me fits getting it running right.
