Have you noticed that lately the old girl doesn't have the pull she once had? Egt's up? Mileage down? Can't seem to figure it out? I just replaced my intercooler. I made an adapter that clamps down to the mouth of the turbo and uses some safety straps to prevent it from walking off. I then pumped 20 psi into the engine and took some soapy water and sprayed all the intercooler rubber boots, and all the connections along the way, including the intake manifold plate. I found that the intercooler was leaking..... massively along the passenger's side where the tubes are mated to the tank. I had one as a spare, so I just swapped it out. The old one went to a radiator shop and was repaired and pressure tested to 70 psi. Now, we can't believe how many boost leaks are on so many trucks that come into our bays. Sometimes you have to go back to the basics: AIR + FUEL = POWER.
 
A new intercooler is around six bills. The repair shouldn't be more than two bills. To do the diagnosis is an hourly thing. I'd figure less than a hundred per the average shop. They just have to get the right equipment to do the test.
