The dirt holding capacity of those filters is supposed to be 540g when full, but now that I replaced the filter, my black smoke (ie unburned fuel) is GONE. So what does THAT mean ????

It means all the talk about air filters performing better when partially loaded is just that, theory, and a bad one at that. :-laf

There is no direct correlation between dirt loading and performance, it is all subjective.

not so, cummins has many publications on this and the fleetguard link listed above has it stated and all of the filter manufactures will tell you this and the filter manufactures even have a end of life rating, it is not uncommon to see a three times better rating on the end of life than on a new filter. think about it for a minute and you can figure it out without having to watch the cummins video. the filter media has holes of varying sizes, the smaller holes has more restrictions therefore more air flows through the larger holes, as the larger holes begin to fill or partially fill the air is filtered through smaller and smaller holes. many fleet operators have seen this in there oil samples,

Once again, theory gets blown out of the water by practical application. Manufacturers like to zero in on one aspect of performance while ignoring the others. A 5% loading and the filter is JUNK as far as performance goes. Filtration ability means squat when the filter won't perform. The claims are based of subjective conditions that rarely mirror real world applications.

I've been considering changing to the HD filter. What's involved beyond the filter itself?

Absolutely noting else is required as long as you get the 4" thick filter that is made for the 5.9 CTD (as opposed to the 6.7 CTD filter, which is just SLIGHTLY larger and does not quite fit right into the 5.9 airbox!!)

Part #'s for the 5.9 upgraded air filter--

Napa P/N - FIL9946
Wix P/N - 49946
Dodge P/N - 53034249AA

I just got the Wix at Oreillys for 25.95 and used a $5 off coupon I found online to get it for $21, a dam good price.
Amazon also has the Wix for $25.31 with free shipping for Prime members.

i swapped all of mine to the 6.7 air box and filter, you can get the complete takeoff with filter for $50, all ten that i bought had new or like new filters.

Since the current 5.9 filter has the same ratings and nearly the same size (depth is same, slight difference in shape) I am not sure the swap is worth the time.

I was going to do the swap to a 6.7 box until the 5.9 thick filter came out...I agree with AH64ID, not much reason to go through the trouble of the swap, no matter how small the effort for the change, the 5.9 filter is drop-in.
