Well, I have been having this problem for about a week and have not figured it out. I fill my tank and start driving around around 200 miles into the tank I am already at "E"! This is according to the gauge and the idiot light has not gone off. So, I goto fill up and it only takes about 16 gallons, I have a 35 gallon tank. Iam also topping it off to make sure it is filling. Get in the truck and the gauge reads full and pinned.

When I first got my truck 108,000 miles on it, the light would come on at 1/2 tank. The more I drove it refueling at 1/8 tank the longer it would go before the light would come on. I bought a new sending unit thinking I would have to change it, (gage would go to zero when light would come on ). I didn't get around to changing it and a few months later the thing started working right. Baffeling but I was glad not to have to change the unit I have a flat bed that has been welded on.

The light comes on from a signal sent by the in-tank module which the float is hooked to. Sounds like the sending unit is crapping out intermittently---very common problem, there are many threads about it and even a couple TSB's from Dodge.



Do a quick search for "sending unit" and you'll find tons of info. :)
