I am putting in a set of 5 inchers and was wondering what the most efficient way to put the hole for the y pipe in the bed is. I want a clean hole, and no as little paint damage as possible.

I just drilled a hole big enough to start a jigsaw with a good new blade. Took my time and "measured twice" before figuring where. Traced and cut a 6" hole so there would not be any clearance, rattling or trash on fire issues. JM . 02
 
For another approach, I made my hole just big enough for the pipe to fit snug into. I then welded the pipe to the bed. My truck isn't a show truck so I didn't really care about messing the bed up. I don't like the clamps that hold the pipe to the bed. The weld at the bottom takes care of that. Also, I only have a single, so no crossover.
 
A big hole saw will work. Just be careful when it grabs.



If you have a plasma cutter, it will work also. Unlike a torch, it will only burn the paint not much more than a 1/4-3/8" from the cut. Easy touch up.
 
To prevent chipping or flaking of the paint, put tape on the bed and draw your circles on the tape. A jigsaw or sawzall will work fine. Be sure not to cut or puncture anything on the underside of the bed. Good luck!
 
I've used a small drill bit to make 48 holes, then finish it up with the die grinder/cutoff wheel. Start inside the line and work your way out for snug fit.
 
Any one try the roto zip type of saw, with the circle cutter, and metal cutting bits? I am wandering if those types of saws are to light duty, or would they work fine? :confused:

i did the same thing except i started with a 3" hole saw... then finished off with a jigsaw... i made about a 4 1/4" hole...
