I have an '03 3500, purchased in Nov 03. In Mar 05, the HVAC defrost door failed and TSB 24-004-03 was performed under warranty. Last month, the door failed AGAIN. The replacement parts were only warranted for 12 month, so I had to pay $841 for the repair this time! Has anyone else experienced a repeat failure of this nature? I'm trying to determine if I have any recourse against Chrysler, or if I just have to eat the cost. Thanks.

You don't say how many miles, but send the original receipt (save a copy for your records) with a nice letter to the national CR address listed in the owners manual requesting some sort of reimbursement. You may not get it all, or perhaps nothing, but you have nothing to loose. They should be aware of the high failure rate and be some what forgiving.
 
There was a time if a item was repaired under warranty and failed again withen a reasonable amount of time after warranty expired it was still taken care by D. C. (many manufactures did this) as long as paperwork or the claims showed it was the same part/repair without much fanfare.
 
Yes, I have had 2 failures and had to pay for both. The labor is what kills you so the second time they went in, I had them replace all the actuators, doors and heater core. 3rd times a charm??
