There has been much discussion about the headlight harnesses made by different manufacturers. There were good and bad points of each and always room for improvement. In the next couple of weeks, I'm building some extreme duty headlight harnesses specifically for the 94-02 sport headlight conversion. It will use heavy gauge wire, heavy duty waterproof relays (with built in plugs), soldered and heat shrink connections, optional "all on high" settings (will burn all 8 filaments on high), heavy duty ceramic headlight plugs (to withstand the heat of the all on high settings, and of course everything will be neatly loomed. If anyone is interested and wants me to make you one too, reply here or send me an inbox message.



Well... Here it is. The first harness. Was a little trial & error to get it exactly how I wanted it, but this is the finished product. This is one of two that will be included in each "set". If anyone wants to order a set send me a private message. I'm going to try & make 2-3 sets per week depending on how things go. I'll try to explain as best as I can about the pics. If you have any questions about the harness itself and how its build, please feel free to ask here or send me a private message.



Here are the fuses. Heavy duty 12 gauge wire, weather resistant packaging. Will have 20 amp fuse in each one.

Heavy duty Ceramic plugs with 12 gauge wire. They're better resistant to heat from extra power going through the plugs.

OEM Connection. This is where your existing headlight plug will plug in to control the relays.

Heavy duty Hella weather resistant relays.

Here are the two types of "connectors" I use. They are NOT crimp connectors. They are a new "solder & shrink" style connector that basically takes the soldering iron our of the picture. You place the wires in the connector and heat with a heat gun. It shrinks the tube and melts the solder into the joint. Makes for an easier connection, and I don't burn my fingers!

I'm interested in your headlight harness - I've procured the sport headlights, but don't yet have wiring completed. There was a harness available, through Summit, I think. I don't know of other fabricated wiring available for this headlight upgrade. I'm considering wiring myself, but your wiring might be advantageous.



I'm curious about details; to know differences between components you've used and those in any other harness - like Summit's. Can you post details again? Or send PM?

Hello All,



I bought the cable harness from firefighter_2000 and Sport lights from eBay, with bulbs. Loosened the 8 bolts on the bumper and released the plastic holding devices on the plastic part of the bumper. Installed both lights and routed wires and install the jumper for the fog lights. All went easy.



Early this morning (while dark), I parked the truck about 15 feet from the garage door, turned on the low beams and put duct tape on the garage at the top of the light pattern. Installed the lights and harness and in the evening adjusted the low beam light pattern to the duct tape on the garage door, without moving the truck all day.



My only question is - the glass on these new lights gets really hot. Will see how this play out over time.



Here is my concern - I polished the fog lights with 500 then 800 them 3000 grit and then a rubbing compound. Lens are crystal clear. Next had some "XPEL" - 30mm clear film applied the surface for protection. What happens if the XPEL is applied the new Sport lights?!?!?!?!?



18mm deep well was perfect for loosening the bumper.



The Fog light jumper has a simple explanation. 3 to 5 is a normally close circuit, so just remove the relay and install the jumper to close the circuit.



Firefighter_2000 is a genius and I truly appreciate his expertise in building a very nice cable set.

I had the film on my OEM headlights and my fogs, didn't put it back on when I did the Depo upgrade a few years back, finally took it off the fogs too. The glue and th eheat seem to react, when I finally took the film off the fogs they were real ugly, tried polishing, BUT I thing I just need to replace, the RH one is now leaking and the LH one is all yellowed. The Depo's are holding up well, BUT are starting to get a bit of haze after a few years.


I like the look of the wiring harness, I have the ones from SUV Lights, had one set go bad and replaced them, BUT now I am nervous about the replacements going bad, not sure what happened, water I think, basically all I had was high beams on one side AND I couldn't turn the lights off and it wasn't the relays either, it was easier to just replace rather than troubleshoot any further!

Bry, I see you are in Boise, me too for the last week working, will be around a few more days and then back to Oregon, if you see a white (very dirty now) 01' with aluminum flatbed and Oregon plates, that is me!
 
I ordered one of these harnesses. I have yet to install it, but it appears to be of "SUPER" high quality and workmanship. Firefighter 2000 is not making a profit on these. He is doing a great service to us
TDR members. Now I need to find some time to install it. I will keep you posted.
 
Just bought sport headlight set from Ebay $135 w/bulbs. Ordered a harness from Firefighter_2000 and installed in a couple hours. Great harness, very heavy duty, easy to install. Lights are unbelievable compared to original single bulbs output. . highly recommend the swap.
 
Firefighter_2000 are you still building your harnesses? I'm new to this forum but have been doing a lot of reading On the sport headlight conversion. apparently I'm a little late Getting to it but that seems like a good thing considering the troubles guys have had with SUV and LMC harnesses. I'd love to talk to you about the details, but not able to message you on here just yet. I saw your number on here earlier and wanted to know if you still have the time to help another blind ram...
