Give Dave a call and ask him what you may need. If your gonna use the stock cat you should only need the offset intermediate pipe I think to line up with the 51" muffler. I cut the stock metal pieces off my stock muffler and welded them to the 51" so that I could use the stock hangers. Works great.

Guys... . Quick question. When my 51" Donaldson arrives along with the S-Pipe for the offset I am going to attempt the install myself. Does anyone have any tips on getting the stock system apart without cutting. I think I am going to put the muffler right behind the Cat and then the S-pipe between the muffler and tailpipe. Does that sound like the right thing to do.

That can be a *****! Its crimp fitted at the clamps. Lot simplier to have a exhaust shop do it. You can do it yourself bt its a wrestling match and a lot of banging to get the old to disconnect.
 
Would heating the pipe help. I have a small propane torch for sweating copper pipe I thought I would try. Not sure if it has enough heat for the job though. I know if I take it to a shop, they will just start cutting without trying anything else first.
 
All I can say is I don't think a propane torch for sweating pipes will do anything but waste the small torch. Take it to a good muffler shop and ask them to try removing with as little damage as possable. I threw my muffler and pipes in the dumpster at the muffler shop. If you buy a quality system you don't need the old stuff anyway. If later you change anything it would be the muffler anyway and not all the old pipe. Its far easier to remove with truck raised and not on jackstands anyhow with a proper torch etc. For a hundered bucks or so you will get a lot better install(and removal)then fighting it for a few hours on the ground. Took all of a hour or so for them to install mine with me standing there and mine included the down pipe at the turbo. My system has a lifetime warranty from back to front. Thy didn't cut/butch mine up much and I didn't want it from the get go. I saved the downpipe from the turbo and I don't know why I kept it. Just more junk in my storage building. I went from a 3. 5 inch to a full 4 inch from very back of turbo to rear of truck. None of the old stuff matched anymore anyhow.
 
Good point. Sometimes I guess its best left to the profesionals. I just try and do as much as possible myself. One more question, Do you think I should have them weld all joints, or just use clamps.

John... SS bands work well in place of the standard clamps and if you ever have to move anything the system will come apart pretty easy. Just a thought
 
Nope, never took any pics. Just plain never thought of it. What the sway bar did do is stabilize the bed somewhat especially carrying a heavy load. For the $150 or so it cost me and the 20 minute or so install it was well worth the effort.
 
Ok, here's the deal on the donaldson 090544. I just got back from the freightliner dealer with it. First off it is huge. From the inlet side, the 4" perforated pipe extends in about 16". Then it is crimped to make kind of a cone shape. After the crimp it opens up to a 12" open chamber, no pipe, just a chamber. Then the 4" perforated pipe starts up again for about 24" to the outlet.



Now the question is this. Before it gets installed tomorrow, should I ram something down the inlet to open the cone, or just leave it alone. On the donaldson, you cant remove it, since it is part of the the 4" perforated pipe. Since the cone is also perforated, I dont think it offers much resistance. How do you think this will alter the sound. I'm not after loud, just better flowing with maybe a nice growl.

The Aeroturbine when mounted as far forward in the system as possible will do a great job of stopping drone, lower EGTs more and they sound really good. The Aeroturbines are available in two versions, the 4040 which is the standard version and is 20" long tip to tip and the 4040L which incorporates a small resonator which makes it slightly quiter than the 4040 and is 26" tip to tip. For the 04. 5 and newer trucks we put together cat-back kits which include an off-set pipe, clamps and a hanger which eliminates the restrictive stock muffler.
 
Curious about these aeroturbines- is there a cutaway view of these anywhere? like to see what is inside and what the difference in the 4040 and 4040L is and wonder how restrictive the two are or are not... anybody know??

Just a quick question. Some of you guys are removing your CAT, I thought that was illegal. I believe one member had a voided warrenty or other issues when he removed the CAT. Should it be done? I am under the impression to leave it on my 05 and just doing a Cat-back system. I want free flowing, but no extra noise or drone... ... . any suggestions???
