Most likely the plug melted, not the switch. You have checked fuses and the simple stuff right? Maybe turn the lights on, reach up and wiggle the plug on the switch. Should tell you right away if the plug is melted. Or you can pill the switch and look at it.
 
There's a little spring loaded button on the middle of the switch toward the back that you push then the knob and rod pull out the front.
 
Headlamp switch...

Got mine at NAPA, had replaced it 54k miles ago #@$%!. First time no toasted parts. This time one spade in the middle markd with a 'H' got a little melted:{. All is well, just make sure you put all the plugs and connectors back where you found them. There is one separate connection on the housing part of the switch. If you accidently blow a fuse it will most likely be the running light fuse. Here is the number of the NAPA part: "Echlin" brand, HL 6548. Oh my God, it's made in India:-laf. Let us know how it goes...

i am having the same issue. . i replaced switch again(this being #2) and the wire i believe marked (H) is the culprit it will be so hot u instantly burn skin if u touch it, I understand its very possible a grounding issue, i replaced switch and cleaned the connection where the wires plug to the 3prong on the back side of the headlamp, im scare that its not fixed and i know what happens when wires melt, any suggestions is greatly appreciated.
 
Posted, noted and printed out. . hopefully i can figure all that out, i may rewire the whole truck, i have learned that the wiring on these 1st gens were a weak point, and after seeing the ground wire that goes to the headlights which do not have a relay just straight off the switch im like OMG!!!! no wonder we are having issues, but can be fixed.
