Ok, I dont know what the total travel possible is...5-6 inches from floor to all the way out? Whatever the total travel is, subtract 2-3" and thats where the engagement is.

What does this mean? Does my description sound like a normal reserve travel? Maybe engagement at 4.5 inches from the floor?

As far as I know the release system and clutch feel normal, or as far as I can tell compared to past experience with this truck and the other 4 2nd gen manuals I have had...

What are you thinking?
 
I'm not sure what transmission you replaced but I recently put a NV-4500 into a '92 in place of the dead sledgomatic and that transmission transmits engine noise much more efficiently than the Getrag that I'm more familiar with does.

I'm not sure which clutch diameter I ended up with but the South Bend unit that was provided with the installation package I purchased is not as quiet as some but it does work smoothly.
