What would cause my PS fluid to puke out the fill cap?
Levels are correct.

I've vac'd out the old stuff and ran a bunch of qts of new fluid in there to clean it out.

I`m not familiar with the hydroboost systems, but I believe a failed Nitrogen accumulator can cause puking... (the blue cylinder next to the brake booster, i`m pretty sure). . Might want to do a search on that, or someone else will chime in. .

yep, if your nitrogen cylinder fails, it will cause your fluid to froth and foam up and then puke out. Flushing and refilling will get you by, but the cylinder is toast. With a good nitrogen cylinder, you should be able to get about 2 boosted pedal applications with the truck shut off. You will not get any brake assist (truck shut off)with a bad cylinder. Your brake system should still operate correctly with the truck running.
 
I noticed this happened to me this summer. Level is right on. The Truck does not have hydroboost('94). Seems to happen only in hot, hot weather.
 
Mine did that a couple times and shortly after that the booster started leaking where it bolts to the master cylinder. I'd say your booster is shot.
