has anyody ever removed the starter on a 96 4x4? Seems like there isnt a lot of room to wiggle it out from under. I need to replace the starter contacts.

No problem getting it out, problem is the bolts are sometimes very tight and one is hard to get at. I've resorted to using a hydraulic jack to turn the wrench more than once.
 
The bolts are 12 point. I don't remember the size. I had to put a really long extensionon a ratchet to get the top bolt loose. I think the factory loctites the bolts in as they were very, very tight. If you can get them loose, it's an easy change.
 
I use a 10 mm 12 point long snap on wrench and it is never a problem. It takes about 45 minutes to do the contact job including a good clean up of the starter.
 
i did mine last winter. not a hard job. 10mm 12pt. the bolt on the top is a little difficult to get to. i am a novice and this was not too hard.
 
Ok, Replaced the contacts using LarryB's super contacts. it was a breeze. I did have to buy a 10mm 12pt box offset wrench from sears. It was the only 10mm 12pt I could find that had some length to it. Those bolts are tight! When I removed the solenoid cover I noticed some carbon on the inside cover. Evidence of Arcing. There was also some contaminants (small carbon chunks) in the solenoid. I had to tip the unit upside down and bang slightly, shake around, etc to to get them to fall out. Only one contact was shot.



Prior to all of this, I took my CTD to sears where they put the batteries under load (seperately), checked the charging system and the starter. All checked out ok - on 2 seperate occasions.



My symptons were as follows:



Turn the ignition key and hear the solenoid click - engine would sometimes turn-over slightly as if I had a near dead battery, other times it wouldnt turn over at all.



Turn the ignition key back to off. Turn it back on and wammo truck started like there wasnt any problem.
