I haven't changed my intercooler, but I know Banks make high quality parts, I love my Six Gun. Banks makes a really nice intercooler for your truck, I talked to a guy who had the intercooler and said it does not make that big of a difference on 06 since they already have metal end tanks, but I think the 05's intercooler has plastic end tanks that are more restrictive and may be prone to cracking. Thats my 2 cents.
 
I run a PDR version that they built and I R&D's it a few years ago, think you will really like it. BOTW, I dropped the air intake temps 55 degress over the stock intercooler.

Actually this is for my buddy's 1998 12 valve cuz he found a crack in it. He was looking to get one cheaper than from the dealer which I think is around $700. Thanx
 
I believe my 05 (May 05 build) has aluminum end tanks. I had to repaint the black on the driver side tank. It looks, feels, sounds like aluminum.
 
I run the Dura-Lite charge air cooler on my 98 12v. Its a bar and plate design and has worked well for me. I never had a intake air gauge on mine but I have quite a difference in my egts being lowered. This one has a 7year/100,000 warranty on it. Dura-Lite Charge Air Coolers are more common in the Class 8 trucks and are used by some of the biggest power units out here in my area. I have seen a Peterbuilt with a C-15 Caterpillar and a single K31 charger and a Dura-Lite make 980hp to the ground and with the Pittsburgh Power box on make 1180 to the ground on just number 2. It may be another option for you... ... ... . Andy
 
I put a 24 valve intercooler on my truck, did beck to back dyno runs and the power went up 15 hp from 325 to 340. (If my memory is accurate!) You can get them off eBay fairly cheap. A cheaper fix would be to weld his stocker. Either way, the reason for cracking should be found and solved, they usually don't crack unless something else is wrong.
