What performance gains did you notice, other than lower EGTs? Any MPG gains? I have the stuff (less intercooler) to install a 2nd Gen cooler, but is it worth the $200+ to get a used (and TESTED) intercooler? I dont do that much towing, but when I do, I can only use about 75% of my power due to EGT issues. I am looking for every MPG I can get, and was wondering about this avenue. Should I do it or not? Ok, I know THAT answer... .

My 90 already had a banks intercooler on it when i bought it so cant really tell you what difference it made. the original owner said it made quite a bit on the power end didnt say anything about milage or temps. a second gen cooler is quite a bit bigger i believe so maybe it will help more. I beat on it pretty bad all the time a get between 18-20 mpg.

don't know if that helped at all but where can you get a 2nd gen intercooler for 2 hundred bucks?

DP, if someone with a knowledge in physics or whatever would back me up on this, but when you cool air it becomes more dense?? So after IC install you'll have basically the same amount of air entering the engine, but cooler and denser. Cooler the air= more power. I definately noticed a power increase. At 37psi nonIC'd it was mostly HOT air. After IC install plus pdr hx35-16, had around 34psi and a noticeable power increase.

Worth it? - well you'll gain more power, more useable power for towing, and the obvious lower egt's. For that price, as long as it holds air within spec, its worth it. I already told you if I were to do it again, I'd get the Banks kit. But live and learn and I understand the money issues. Since you already have the stuff you need, minus cooler, its worth it IMO. You will be impressed. If you want power, you're gonna have to cool the air someway or another.

MPG's- on my truck, it hasn't mattered what I've done to it, IC, turbo, lift pump, mod pump, injectors etc, my mpg's have remained the same 18. 5 city, 19-19. 5 highway. That doesn't mean you wouldn't gain mpg's. I'd say in theory you would. They always say you should try to keep your boost below 10psi and egts below 650* for best fuel economy. Well nonIC'd running on the highway flat ground not stock you're probly not gonna see 650. . maybe down hill off the throttle.

MPG's2, how much does a 3. 54 ring and pinion run compared to this IC? If thats what you're after, better MPG's, I'd say you'd get better fuel economy with 3. 54's nonIC'd vs. 4. 10's IC'd.

At the very least, your pistons would appreciate the cooler air;) .

No documentation to offer - but I installed the Banks intercooler and exhaust upgrade on my early '91 some years back. The intercooler went in first, and I drove it a few days before installing the exhaust upgrade, and it felt LOTS stronger in situations where lots more turbo boost was involved - certainly more than the exhaust mod difference that came later.

I know I posted this somewere before but here it is anyway... ... ... Isspro did some testing that produced the following data... .

>>For every 1*F increase in ambient air temp you will have a corresponding increase of approx 3*F in EGT's..... just think about the process and effects of a good IC and you're off to the races... . so to speak... :D:D

pb...

I don't think you will see a major drop in EGT's, with the intercooler, under full power. The I/C will provide cooler more dense incoming charge, which will translate into more power. More power will offset the cooler air and produce the same EGT's. However under cruise power, I think you will see a drop in EGT's.

I have driven all types of big and little Diesel powered trucks of all era's and have seen very little difference in EGT's, when under full power, regardless of outside temps. 100 degrees or below zero, same temps. However at part throttle, cooler outside air will result in cooler EGT's.

Does any of this make sense?? I have no data to back this up, just lotsa miles on the road. Regardless of the results, an intercooler is always a good thing!

Makes sense to me Nick. Exactly how I was feeling and trying to say. Glad someone backed me up on that:D. Daniel- Get R Dun!!

While working in SE (high and hot) New Mexico one summer I was having real problems with high EGT's. Would often see 1000 F running down the highway and could easily redline on a long grade in the mountains. Got a screamin' deal on a Banks intercooler ($300) and installed it in a driveway. What I noticed was:

A 2-3 psi drop in boost

A 150-250 F drop in EGT's across the board.

Much slower rise in EGT's under WOT.

Much quicker cool down

Minimal to no power increase.

Slightly less smoke.

No change in mpg.

Note that my experience may not be typical because this was after the change to IC type head.

On the stock engine (but mildly tuned pump and 16 cm turbo) I would max at 30 psi and 1200 F. Typically ran around 800 F on the hwy.

After changing to IC type head and injectors I had to detune the pump slightly but would easily hit 1250+ F. Oddly, I could only get 20-21 psi of boost. Slight performance loss.

After adding intercooler I dropped to around 18 psi and 1200 F but no loss or slight performance gain. I was then able to tweak the pump a bit more with no adverse EGT affects. I'm currently seeing around 600-650 F at highway speeds and I have to work it very, very hard to see 1250 on the pyro.

Interestingly, with all the changes I've done (turbo, head, injectors, intercooler, OD transmission) I've noticed no significant change in mpg one way or the other. Around 15-16 city and 18 hwy.

Thanks guys. I have an offer for 98 IC for $235 from a guy in TX; may take him up on it. FWIW- running down the flat hwy in 5th, I run about 100deg for every 10mph, sometimes a hair more. I can run 65 at 700, and 6-8psi easily. I think the injectors help that, though they smoke a little more on the bottom than stockers, but clean up after about 1800rpm  Not going to fret over it.

Bill- I think a R&P run about $400, and I can use the same carrier. I should have both by Oct. Might get decent MPGs then. Rival the 3. 7L Dakota? Maybe not. Oh, and your injectors are popping at 3200-3400, with a decent atomization. Do you want them back now, or in Oct? They are in a box for now.
