I just spent 30 minutes reading this thread, and I'm making an important statement:

Ok, now that that is clear, I will try to get there on Saturday, I have to fly from Boston to Denver and back to New York friday night, I get back into New York at about 7AM on Saturday. I will try to catch an early flight back to Detroit and come over for the afternoon, not sure about the evening.

First Chaz, the output shafts are on backorder, for at least another week and half. Sorry, I'll bring a spare OD unit [stock output shaft] if you are planning on stress testing yours again.
Next Ian, You don't need more thread than you mentioned for the traction bars, the Heim joints PUSH into the bars, they don't pull except with the truck in reverse. Take a look at the physics of the bars action and mount location. This is assuming you are using the same design as mine. BTW I will bring a set of bars or two with me if you want . Bring some $ and I'll cure that 'engineering headache' you have LOL.
Last, for John: all the codes you saw are correct except for the 336 code. When a DTT Smart controller is installed the trans OD relay is removed, jumpered and this creates those codes, and allows the Smart box to control the OD, not the ECM. The 336 code is a bad speed sensor, causing your Tach problems.
I have a set of mounted tires with 1/8" of rubber still remaining, should I bring these to help change the color of that patch of concrete at Johns place??
