Could someone give me a rough idea of what type of material to use to make the washer tab. Such as thickness, or if important, material hardness. Thanks in advance.

I used a 2" fender washer with a 1/4" hole. The hole will have to be enlarged slightly with a rat tail file. The 2" size is perfect to fit the spot. Cut to shape with a hacksaw with washer in a vise. I don't think hardness is an issue, the pin isn't trying to push it's way out, it vibrates out since nothing is there to hold it.

Ditto... There will not be that much pressure on it. Hell, it doesn't even have to be stainless since it will be in oil for the rest of its life. I believe the important part is cleaning the bolt threads & using a threadlocker on a well fit/fabricated washer-tab.

If u want to use some extreme material, do what Rebel did & use titanium. The aerospace metal of choice due to its vibration/stress handling ability. I love over-kill ideas & if I had some laying around...

5/16" fender washer, largest O. D. you can find, (close to 1 1/2") trim to fit, wash tapped hole out with a good brake cleaner or contact cleaner, blue (242) loctite... done. All you are doing is keeping the pin in place, no rocket science req.

TMA149, The washer-tab is very simple to make. It's 1 3/8" long in overall length, has a 3/8" radius at one end with the bolt hole located in in the center of that 3/8" radius. The other end is a 1/4" radius. Taper the rest of the part between the two ends and your done. The shape of the part keeps it from rotating because it locks into the contours of the gearcase. Most any large dia. fender washer should be more than sufficent in thickness. I used titanium because it was there.
