Can you help us understand more in detail the process you followed and any associated costs with having Mag-Hytec modify your cover? Also, any pics of the modified cover... . is there sufficient clearance now with the modified cover?

My cover still rubs, even with the 'mod'. I don't know how to do the picture thing, so I will try to explain. My cover gets rubbed by the trackbar on the corner that runs vertically in roughly the center of the cover above the fins. My suspension hits the stops before the track bar gets any lower.

In any case, the deal I worked out with Mag-hytec was that I would ship the cover to them with a description, they would cut the cover down a little (although not enough in my case) and they would pay for shipping back. He also offered a full refund if I was so inclined.

I have not done this and am still debating a course of action. I like the functionality/capacity increase of the cover but the contact bothers me because of long term issues and frankly it is not right.
 
that is so strange how some of us have no poblems (or very very minor) and some have bigger issues with clearance. there has to be a simple explination some where... ... ... .
 
well my lazy butt finally got around to investigating where the rubbing is taking place on my front diff. I'm finding that the two aforementioned spots are not rubbing on my truck. I'm noticing rubbing on what appears to be the cross member of the frame. :confused:



See the attached picture, the small rub spot circled in red is where the diff is hitting the cross member.
 
Just wanted to post a couple of images to show where my front Mag-Hytec differential cover is hitting the track bar. It only contacts at some speed bumps, and occasionally dips present in the road surface.



The suspension and drivetrain are completely stock, as are the tires. I have indicated in the images where the contact occurs. Looking through the previous images that folks have posted, I didn't see any like mine. I wonder if there is a slight variation in front axle placement, or slight variations in the attachment points on the frame. I'm no suspension expert, but there seem to be too many different hit points.



I bought mine from Geno's on 30 May 07. Maybe there is a newer design since then? Suggestions?
 
so I called Magg-Hytec and they looked at the picture. I gave them the serial number and they said I'd need to take a grinder and grind down the area that's hitting. He said that it's about 3/16ths thick in that area so don't take too much off.



It's really frustrating that I paid around $250 for this thing and I have to modifty it to make it work in my truck. Lame. I feel like taking it off and putting the stock one back on.



If I put a lift on the truck, so you think that would eliminate my problem?

If you go back thru the thread you'll find even people with lift kits, including me, are still having issues with the front Mag-Hytec covers making contact with either the trac bar or the tie rod. My advice to anyone considering purchasing the front cover is, "Not To". Let's see. . spend $250 for a component that I have to hack-up just to make work..... I don't think so.
 
thats the funny thing with mine. only made contact on that one little spot on hard left turns, and only when i max out and hit the stops. but others have way worse problems. its a great cover, and for the little "mod" i did, id do it again in a heartbeat. just cuz a few have a problem does not mean everyone does. check out all the other people that have Mag-Hytec front covers on a 3gen, with no problems.
 
I installed my Maghytec front diff cover last year and around the same time I replaced the shocks. Shortly thereafter I noticed a bump sound when going slow over a dip in the road. Since I have 60k on the truck I was thinking it was some worn front end part but after reading this thread I now wondering if it's the cover. Except for the shocks, my front end parts are all stock. If it's not hitting that bad is there any harm in leaving the cover without shaving off some of the material?

WOW! That is exactly my issue. Seriously, those pictures could have come from my truck. So what was the final result? Did you keep the cover on? Has it cracked yet? Thanks! It feels good knowing I'm not the only person with this is issue.
For the record I too got my cover through Geno's (hmmm??, just sayin) in June '10. I installed them (front and rear) about a month ago. Install went very smooth, no need to bend, pry or remove any components. Noticed contact occasionally while going over hard, quick bumps or crossing dips in the road typically at slow speed. This was followed up by visual inspection and the exact same marks noticed in your pictures. O, and everything is Stock as well.

Mag Hytech Problem

When Carli Suspension installed a complete suspension system for my truck! They had to remove The mag hytech pan because it was a major problem. Grumpy John 4X4 The Dodge Diesel & English Bull Dog Man
 
My cover is still on and I've had no problems, cracks or leaks. My guess is the suspension has settled some since the truck was new and if I replaced all the front end parts there would be a little more clearance. Since it does not seem to be getting worse and the mark on the cover is very small and not worsening (compared to the bump sound) I'm leaving it in place.
 
i have mag-hytech ft and rr on a o7 2500 2" leveling kit. at 85k my pitman,steering and control arms were replace with factory replacments under warranty. the new arm are larger in dia. . the steering stabilizer bracket hits the cover so badly i had to cut the first 5 fins on the pass. side off to clear. beware because the dealership put the new arms on and sent me on my way, it was a good thing i checked their work before i left.
