Thought I would share what I learned.

This video gives a good overview. However I have a 2005 auto,4x4 and so its a bit different.

2 things sort of hung me up for a bit.

#1 the strap - I didn't see this until I pulled the dash back. I was pulling up and well it wasn't going anywhere.

#2 the hidden bolt - had to remove the coolant tank and cut the firewall insulation to get to this bolt. I was pulling on the HVAC box trying to remove it and it wasn't going anywhere. I was pulling hard.

The bad door : all other doors were "ok" all the foam was gone. I replaced all the gaskets on the exterior as well as the heater core and AC evaporator.

The upper and lower door lever close up. you just have to pull it straight out.

All in all it went fairly well.

Nice write up, I'm about to finally go through my HVAC system. I'm just hoping I don't break any hard to find 19 year old plastic pieces....
That is spot on @Darkbloodmon . It was 40 degrees in my workshop when I was doing this. On the HVAC box there are a few tabs. Be very gentle. I broke one.

One person job if you take your time.

I had to remove my head unit as it's custom and I needed more slack in the speaker wires to allow the steering column to rest on the floor.

On assembly the only thing that through me was the mystery connector.

Update: a vibration has developed when the truck is idling while in drive. Goes away with a small increase in engine RPM. Put my hand on the HVAC box. It was vibrating. Not the dash. Moving the blend doors changed the vibration a bit. Will have to remove the dash again to troubleshoot. Of course cranking up the stereo solves the problem too.

Found the source of the vibration problem. To recap. While in Drive and stopped. like a stop light The HVAC box would vibrate. It would go away in neutral, at road speed or in park.

Put the parking brake on, Hard.
Blocked the rear wheels.
Removed the glove box.
Placed the vehicle in Drive.
reached over and placed my hand behind the dash through the glove box. The HVAC box was vibrating. The dash was not. Not even the slighted vibration anywhere on the dash or on some of the metal dash components behind the dash front.

so. had to be coming from the firewall is what i was thinking. Opened the hood. Still in Drive. the transmission dipstick was making contact with the silver air conditioning line. placed a shop rag between the two. No more vibration!

Used a zip tie up by the air conditioning connectors to pull them together a bit. Problem solved until the zip tie breaks.

so glad I don't have to take apart the dash again!

Bend the Dipstick tube slightly to the side, don't put them together with a Ziptie as the Trans (and Engine) moves independently from the Chassis and the cab.

I've watched a number of videos on blend door replacement. These are the very best ones I have seen. They are well put together like professional instructional videos, no ho hum duh, etc.

RAM heat and air blend doors break and fall apart, the best videos for doing this are………

Part 1 Removal of unit from truck

Part 2 Replacement of damper doors

Part 3 Unit reinstallation in truck

Part 4 Mega Cab damper replacement

Videos are produced by https://www.youtube.com/user/flopster843/videos
